The curing process for these composites has been modeled using a variety of partial differential equations representing the heat transfer and composite curing kinetics. Optimizing the applied temperature profile is critical for maximizing the efficiency and capacity of composite part manufacturers. Oxide scale formation during thin-slab continuous casting has a complex structure, which is influenced by mold flux contamination, that modifies interfacial reactions during solidification, subsequent reheating, and descaling. While individual aspects of the oxidation behavior of carbon steel have been previously examined, the synergetic effects of mold flux contamination during continuous casting and subsequent reheating on scale modification and the efficiency of hydraulic descaling remain inadequately studied. All-d-metal Heusler alloys are emerging functional materials in which magnetic ordering, lattice distortion, and mechanical behavior are strongly coupled through d–d electronic interactions. This study systematically investigates the structural, thermal, magnetic, and mechanical properties of Mn₂FeCu synthesized within a Heusler-type compositional framework. SEM/EDS revealed a dual-phase FCC-based microstructure consisting of Mn–Fe–rich and Mn–Cu–rich domains, while XRD confirmed FCC symmetry with compositional partitioning rather than full L2₁ ordering. Differential scanning calorimetry identified partial melting of the Cu-rich phase near ~ 900 °C. Dilatometry showed a thermoelastic FCC → FCT transformation at ~ 770–780 °C with a recoverable strain of ~ 0.067%. …

Fabricating large, monolithic ceramic parts using material-extrusion additive manufacturing remains challenging due to difficulty maintaining uniform moisture content during printing, which can lead to drying-induced defects such as warping and cracking, especially as part size and print time increase. Fabricated parts have trade-offs among print resolution, high throughput, and structural fidelity. Our study has shown that increasing the ratio of nozzle traverse speed vs. material extrusion speed increases filament stretching in viscoelastic ceramic paste, helping to overcome the trade-offs between resolution and throughput. The properties of materials processed through cold spray, and many other AM processes, are non-uniform and unpredictable. In most cases, post-processing is required to achieve desired properties and better uniformity. In cold spray, the typical method is an annealing heat treatment (AHT), which can improve bond strength, reduce porosity, and restore ductility, among other effects. AHT alone, however, is unable to completely remedy any of the unfavorable properties. In addition, long treatments at high temperatures are often needed for satisfactory results. This work introduces process-guided learning, a framework in which process characteristics and learning algorithms are combined in the modeling process of engineering applications with the aim of uniting traditional and data-driven modeling and control techniques. Traditional engineering methods using simplified analytic models fail to capture the increasing complexities of engineering problems with sufficient accuracy to achieve modern requirements. More advanced modeling and control techniques using high-fidelity models often produce a computational burden that is infeasible for real-time solutions. This study presents a full polymer piezoelectric flextensional energy harvester (FPPFEH) comprising a single-layer poly(vinylidene fluoride) (PVDF) film bonded to a 3D-printed polylactic acid (PLA) flextensional frame. For an arm inclination angle of θ=10°, the free-body model gives a theoretical geometric force-amplification factor of MF=cot θ ≈ 5.67; this value represents an ideal upper bound and was not independently validated by local force or strain measurements. During assembly, the film was tensioned only to remove visible slack and maintain a flat configuration. No intentional pretension was applied, and any residual tension was not measured. Presentation covering the broad strokes of the project. The goal was to prove the viability of hybrid/additive manufacturing for high stress automotive applications. This project focused on recreating a piston from an old engine to examine if hybrid manufacturing could be used for such applications. On a small scale, hybrid manufacturing was able to be more cost effective if the costs of the equipment and electricity were ignored. The decision to ignore those costs came from the inability to find accurate prices for industrial casting.

For this project, an external company reached out to the University of Akron requesting assistance with defect detection during their vertical turning operations. As babbitt is removed in a vertical turning process, it occasionally reveals defects, mainly porosity, which can lead to costly downstream failures of the part. Current inspection techniques involve use of dye penetrant, which is time consuming, labor intensive, unergonomic, and a source of human error. The existing track heater control system used by Lumacurve has become outdated and requires frequent maintenance due to inconsistent operation and component failures. This project aims to modernize the system through the implementation of a programmable logic controller (PLC), infrared non-contact temperature sensing, and an automated pneumatic ejection mechanism.

The redesigned system improves temperature monitoring accuracy and reduces operator intervention by automatically ejecting heated plastic tracks from the heater once the desired temperature is reached. Ultrasonic Nanocrystal Surface Modification (UNSM) is a process used to change the surface hardness of flat-faced materials. It is a machining process using a high-powered laser and a blunt-tipped tool at high speeds which aims to improve the uniformity of the surface on most metals. By heating and pressing the surface of the workpiece, the grains of the material become less rounded and more cohesive on a microscopic level. This, ideally, results in a workpiece with improved material properties. The changes were previously observed through hardness testing.

In modern steelmaking, cast slabs are exposed to high-temperature oxidizing environments during secondary cooling, reheating, and hot rolling, resulting in the formation of multilayer oxide scales on the steel surface. These scales interact with mold-flux residues originating from the casting process (CC). The morphology, chemistry, and adhesion of oxide scale strongly influence its removability during high-pressure hydraulic descaling and ultimately determine the surface quality of hot-rolled products. The generation of atmospheric pressure nonequilibrium plasma using electrical discharges is an active area of research due to its significance in a wide spectrum of applications including medicine, combustion, and manufacturing. In our attempt to create a helium plasma jet in a pin-plane discharge with a constant current source, we observed self-pulsating behavior. We present the results of the electrical, optical, and spectroscopic measurements carried out to characterize the discharge. Additive manufacturing (AM) of TI-6AL‑4V Extra‑Low Interstitial (ELI) enables complex geometries for fatigue‑critical medical device applications, yet fatigue performance remains sensitive to process‑induced defects. This work investigates the effect of laser process parameter selection on the microstructure, mechanical properties, and fatigue behavior of TI- 6AL‑4V ELI fabricated via laser powder bed fusion (L‑PBF) using a Renishaw RenAM system. The influence of laser parameters was isolated by holding powder chemistry, build orientation, scan strategy, sub‑transus annealing, and post‑processing constant between a non‑optimized baseline and an optimized parameter set selected based on tensile performance.

This study builds a mesoscale finite element simulation to examine how internal stresses form during additive metal manufacturing using directed energy deposition. The goal is to track how heat and stress develop layer by layer and determine where a failure criterion could appear during the print. The model uses temperature-dependent material properties for Inconel 718 and a moving heat source defined with custom G-code.

Additive manufacturing (AM), particularly Laser Powder Bed Fusion (LPBF), enables rapid production of complex metal components with minimal waste. Stainless Steel 316 (SS316) is widely used in engineering applications due to its corrosion resistance and mechanical reliability. This study investigates the influence of build plate location on tensile properties and residual stresses in LPBF-fabricated SS316. Twelve tensile specimens and nine unsupported bridge structures were fabricated at different build plate positions using a “machine model.” Tensile testing provided stress-strain data to evaluate peak stress, elastic modulus, and strain at break, while bridge curvature measurements quantified residual stress through warping. Fluid-based manufacturing processes, such as inkjet printing and electrospinning, fabricate micro- and nano-scale structures with high precision, but are prone to complex fluid dynamics exhibiting axisymmetric and non-axisymmetric instabilities. Conventional monitoring often relies on single-camera inputs and symmetry assumptions, limiting the detection of three-dimensional anomalies like jet deflection. This study presents a novel multi-view streaming video-based anomaly detection framework to address this gap. This thesis presents the design and evaluation of a vacuum-actuated, origami-based soft robotic gripper. A custom Sea Urchin crease pattern forms a lightweight folding skeleton that collapses radially under vacuum. The system emphasizes low cost and accessibility through laser cutting, 3D printing, and silicone molding. The Sea Urchin geometry was selected after digital and physical screening of candidate crease patterns for smooth folding, low strain concentration, and uniform inward motion. The durability of Bonnell springs, which are widely used in the manufacture of spring beds, is often compromised by height reduction during use, which negatively impacts product comfort and quality. This study aims to minimize spring height reduction by investigating the effects of heating temperature and carbon content in the spring steel. A full factorial experimental design was applied using two factors: heating temperature (250°C, 260°C, and 270°C) and carbon content (0.72%, 0.73%, and 0.74%). This perspective paper explores the role of experiential learning in preparing future-ready manufacturing engineers at the University of Dayton, set against the backdrop of Dayton’s legacy as an industrial innovator and the broader national movement to revitalize domestic manufacturing. As automation, cyber-physical systems, and Industry 4.0 technologies reshape the manufacturing landscape, there is a growing need for engineers who possess both technical fluency and systems-thinking capabilities.
