This research investigated the liquid metal embrittlement (LME) of hot-dipped galvanized structural steel. The relationship between stress and failure time was analyzed to evaluate the potential presence of a critical stress threshold beyond which LME may occur. A testing apparatus to induce axial stress was designed and assembled in-house. A36 low carbon steel was tested in this study. Different deadweight loadings were applied to the testing sample along the axial direction. Every year, approximately 90,000 cast steel railcar coupler knuckles are replaced preemptively to avoid fatigue failure. The coupler geometry has been in service since the early 1930s, so geometry changes are restricted to maintain compatibility with the existing fleet. Defects from the casting process, decarburization during heat treatment, and in-service exposure to corrosive environments combine to promote fatigue crack nucleation in high-stress regions of the knuckle. Wire-arc additive manufacturing (WAAM), which uses traditional welding techniques to build material to near-net shapes, was employed to deposit higher-strength materials in critical regions. Traditional methods for increasing the energy absorption of a structure involve using a stronger material or increasing the volume of the structure, resulting in a higher cost or additional weight. Additive manufacturing (AM) can be used to maximize the energy absorption of materials with the ability to create complex geometries such as cellular structures. Microstructural changes and softening due to static recrystallization have a critical influence on thermo-mechanical behavior of high strength steels during industrial multi-pass hot rolling. Numerical simulation using finite element analysis (FEA) can be used to accurately predict the softening behavior during the hot rolling process. Recent studies on precipitation-hardened high-entropy alloys (HEAs) demonstrate their high strength and thermal stability, making them promising materials for high-temperature structural applications such as nuclear reactors. However, many existing HEAs contain cobalt (Co), which is unsuitable for nuclear applications because of the long-term activation issue of Co. Co is also expensive and considered a critical material for other applications. This dissertation demonstrates the broad scope of multi-scale computational techniques by investigating multiple unrelated complex material systems, namely scandate thermionic cathodes and the metallic foam component of micrometeoroid and orbital debris (MMOD) shielding. This project employs multi-instrument materials characterization to analyze material made with the “Cold Spray” additive manufacturing process. Cold spray is an emerging additive manufacturing technique with unique benefits resulting from its low temperature adhesion process induced by plastic deformation. Metallic powder collides at high speeds creating three dimensional materials and coatings without the need for melting. Highly time-resolved mechanical measurements, modeling, and simulations show that large shear bands in bulk metallic glasses nucleate in a manner similar to cracks. When small slips reach a nucleation size, the dynamics changes and the shear band rapidly grows to span the entire sample. Smaller nucleation sizes imply lower ductility. Ductility can be increased by increasing the nucleation size relative to the maximum (“cutoff”) shear band size at the upper edge of the power law scaling range of their size distribution. High hardness steels can be affected by delayed brittle cracking often attributed to hydrogen embrittlement. Improved resistance to hydrogen embrittlement would be beneficial to many industries including military, automotive, and high-rise construction. While other prevention methods include coating, trapping, and barriers, design efforts in this study were focused on improving intrinsic properties to be more resistant to hydrogen embrittlement. This paper presents a method for reducing warping normal stresses in torsionally loaded I-section members by utilizing carbon fiber-reinforced polymer (CFRP) plates. The CFRP plates are bonded to the outer surfaces of the flanges with a view to reducing warping normal stresses. The maximum warping normal stress in the flanges of a steel I-shaped member without the CFRP plates is compared to those obtained with the CFRP plates having various thicknesses. In this work, the critical pitting temperature (CPT) will be observed for a selection of austenitic (316LN and 24100) and duplex (2205), and lean duplex (2304, 2001) stainless steels in simulated concrete pore solution. To study the influence of temperature on the pitting stability of the stainless steels, three temperatures were tested: 25oC, 45oC, and 65oC for cyclic potentiodynamic polarization (CPP) and electrochemical impedance spectroscopy (EIS). Electrochemical properties of the interfaces we studied via EIS analysis. Kinetics were studied via CPP testing. A solid oxide fuel cell (SOFC) is a clean and efficient energy conversion device. The development of intermediate-temperature SOFCs has made it preferable to use metallic interconnects (MICs) to greatly reduce the cost and significantly increase the efficiency compared to ceramic interconnect materials. However, gaseous chromium species will evaporate from the chromium-containing layer formed on the surface of commonly used MICs and balance of plant (BoP) components. High-entropy alloys (HEAs) are a class of multicomponent alloys based on an innovative alloying strategy that employs multi-principle elements in relatively high concentrations. Commonly defined as alloys that contain at least five principal elements, each with a concentration between 5 and 35 at %. The term entropy refers to the excess configurational entropy associated with HEAs, which is thought to facilitate the formation of solid solutions. 7175 is a heat-treatable aluminum alloy commonly used in aerospace forgings. This alloy is aged with a multi-step heat treatment. This treatment must balance strength with stress corrosion cracking resistance through a degree of overaging. The team was tasked by Weber Metals to increase the strength of this treatment without sacrificing stress corrosion cracking resistance. Both two-step and retrogression and reaging treatments were tested in experiments to find a heat treatment that could increase the yield and tensile strength by 1-2 ksi while maintaining a minimum electrochemical conductivity equivalence of 38% relative to copper. The atomic-scale Monte Carlo simulation study focuses on the intrinsic behaviors of a defect-free crystal that undergoes a cubic-to-tetragonal martensitic transformation. The quasi-spin variable associated with the lattice sites characterizes the local unit cells of the orientation variants of the ground-state martensite phase, which interact with each other through long-range elastic interactions. It is shown that the diffuse scattering in the premartensitic austenite state results from the spatial correlation of the atomic-scale heterogeneous lattice displacements and manifests the displacement short-range ordering. The mechanical properties of steel are influenced by grain size, which can change through mechanisms such as nucleation and growth at elevated temperatures. However, the classic Johnson-Cook model that is widely used in hot deformation simulations does not consider the effect of grain size on flow stress. In this study, the Johnson-Cook model was modified to incorporate the effects of austenite grain size on flow stress. The purpose of this project is to study the corrosion behavior of AISI 304L stainless steel, and to present the results for a new marketing strategy for a steel rebar manufacturer. This experiment involved the usage of cyclic potentiodynamic polarization tests to investigate the effect of chlorides on the pitting corrosion behavior of AISI 304L stainless steel in a simulated concrete pore solution with 3.5 wt.% chlorides. The Erichsen Cupping Test was used as a basis to design a dome tester. The intention of a dome tester is to test sheet metal material properties in all directions. This was done by clamping a piece of sheet metal and using a piston and hydraulic press to punch through the material. The force used to punch the material and the height of the deforming material can be gathered and the sheet metal properties can then be calculated. However, the strength of steel cannot be matched and both metals are necessary, leading to the joining of dissimilar metals. The need for hands-on and face-to-face experiences in the engineering classroom is very great. The equations, principles, and concepts can all be learned, but without the visual and tactile application, these don’t always sink in or become concrete. A small-scale tensile test machine was designed, sourced, manufactured, and tested for the purpose of being applied in classroom settings to provide this experience to engineering students. Extensive research was performed concerning tensile machines on the market, the essential elements of which are the load cell, grips, crosshead, extensometer, motor, and frame.
