Cold gas dynamic spraying commonly known as cold spray is a process currently used for restoration, re-tolerancing, and application of coatings. With additional resources allocated towards the development of a through process model aimed at predicting the properties of bulk material produced via the Cold Spray process, more lab testing and investigation must be done to capture the effects of the varying microstructure in CS materials. Additive Manufacturing (AM) techniques have recently gained popularity for fabrication of parts used in aerospace applications. Some of these parts may be subjected to cyclic loading at very high frequencies, leading to service life requirements exceeding ten-million cycles (>107 cycles). Therefore, understanding the very high-cycle fatigue (VHCF) behavior of these AM parts is an important step in their design and qualification processes. In this thesis, both high-cycle fatigue (HCF) and VHCF behaviors of Inconel 718, a Ni-base superalloy, manufactured via a Laser Beam-Powder Bed Fusion (LB-PBF) process, are investigated. The Cold-Gas Dynamic-Spray process also known as Cold Spray (CS) has been researched for three decades. The CS process is a solid-state deposition technique via supersonic velocity of powder particles at a temperature significantly below the melting point of the spray material. This thesis presents background on the overall CS process parameters, and additional information on the microstructural and mechanical properties of typical Cold Sprayed materials.This Thesis primarily presents a study on the microstructural annealing response of CS Al 6061.
