The isothermal (ISO-T) compression configuration is ideal for utilizing as a material input of flow stress at temperature and strain rate in models of the porthole die extrusion process due to the isothermal nature of the test. Micro-tensile testing was conducted to validate the solid-state welding integrity of the ISO-T samples at various temperatures and strain rates. Results of the mechanical testing were correlated with fractography and microstructural evaluations of the welds to confirm bonding behavior. Both clean interface conditions and oxidation and lubrication layers were evaluated to simulate the difference of seam and charge welds in the process. Results …

Wire arc additive manufacturing is a process well suited to the efficient production of large structures. Duplex stainless steel exhibits high corrosion resistance and good strength which can be highly beneficial for industrial use. However, its use is limited due to its cost and complexity in controlling microstructure to achieve desired properties. Humanity has worked copper for millennia, from primitive tools in prehistory to the wires and cooling solutions facilitating the modern digital age. While high performance fin style heatsinks are commonplace, more complex heatsink geometries in high performance applications are rare due to manufacturing challenges. In this study a casting process was developed to fabricate copper pin fin heatsinks. To assess the performance of heatsinks fabricated using the process three pin fin heatsinks were fabricated, one machined from a commercially manufactured billet, one machined from a cast block, and one cast directly to final shape. To ensure consistent performance of additively manufactured metal parts, it is advantageous to identify alloys that are robust to process variations. This paper investigates the effect of steel alloy composition on mechanical property robustness in laser-directed energy deposition (L-DED). In situ blending of ultra-high-strength low-alloy steel (UHSLA) and pure iron powders produced 10 compositions containing 10–100 wt.% UHSLA. Samples were deposited using a novel configuration that enabled rapid collection of hardness data. The Vickers hardness sensitivity of each alloy was evaluated with respect to laser power and interlayer delay time. Yield strength (YS) and ultimate tensile strength (UTS) sensitivities of …

There is currently a burgeoning interest in developing 3D printed metal structures with inherent porosity and sufficient mechanical properties for mass customization in the biomedical field. Current approaches for 3D printing of biocompatible metals rely on powder-bed fusion methods which are energy intensive and utilize large amounts of metal powder that is challenging to recycle. In addition, such methods aim on producing dense parts and porosity generation, within the printed part, is challenging due to the complex physics of the melting pool. Die soldering, an adhesion defect in high pressure die casting (HPDC), is a symptom of localized sticking where a localized portion of the cast material is adhered to the tooling surface causing build up over time. This requires the tooling to be serviced which incurs additional costs to the process that gets passed on to the parts. Historically, soldering has been mitigated using lubricants, coatings, and alloy chemistry modifications but solder persists.
The Tresca friction thermomechanical model suggests soldering occurs when the local interfacial shear stress between the casting and die surface exceeds the local shear strength of the casting. …

Additive manufacturing is becoming increasingly more popular and efficient. One drawback is the possibility of interlayer discontinuities forming in the material. A non-destructive technique utilizing the changing resistivity of the material as discontinuities appear was used to detect those discontinuities and was verified through additional testing of manually added through-thickness discontinuities. This technique has been proven to be useful in understanding fatigue crack growth of conventional metal and composite structures. Single point incremental forming (SPIF) is a flexible manufacturing process that has applications in industries ranging from biomedical to automotive. In addition to rapid prototyping, which requires easy adaptations in geometry or material for design changes, control of the final part properties is desired. One strategy that can be implemented is stress superposition, which is the application of additional stresses during an existing manufacturing process. Tensile and compressive stresses applied during SPIF showed significant effects on the resulting microstructure in stainless steel 304 truncated square pyramids. This research investigated the liquid metal embrittlement (LME) of hot-dipped galvanized structural steel. The relationship between stress and failure time was analyzed to evaluate the potential presence of a critical stress threshold beyond which LME may occur. A testing apparatus to induce axial stress was designed and assembled in-house. A36 low carbon steel was tested in this study. Different deadweight loadings were applied to the testing sample along the axial direction. Experimental process simulation and quantification of microstructure development during processing are challenging due to limitations with machinery temperature capability, inadequate resolution and sampling volume of currently available characterization techniques, and difficulty characterizing material microstructures as close to processing-relevant conditions as possible. This dissertation addresses how process simulation can be performed using Gleeble thermomechanical technologies and how microstructure development during these processing simulations can be quantified both in-situ and ex-situ.

Every year, approximately 90,000 cast steel railcar coupler knuckles are replaced preemptively to avoid fatigue failure. The coupler geometry has been in service since the early 1930s, so geometry changes are restricted to maintain compatibility with the existing fleet. Defects from the casting process, decarburization during heat treatment, and in-service exposure to corrosive environments combine to promote fatigue crack nucleation in high-stress regions of the knuckle. Wire-arc additive manufacturing (WAAM), which uses traditional welding techniques to build material to near-net shapes, was employed to deposit higher-strength materials in critical regions. Nickel Titanium (NiTi) is a shape memory alloy (SMA) that is capable of being deformed and subsequently returned to the original shape through heating. This unique property makes NiTi a prime material for potential applications in the aerospace industry. Traditional methods for increasing the energy absorption of a structure involve using a stronger material or increasing the volume of the structure, resulting in a higher cost or additional weight. Additive manufacturing (AM) can be used to maximize the energy absorption of materials with the ability to create complex geometries such as cellular structures. Aluminum-copper (Al-Cu) alloys are widely used in the aerospace industry due to their favorable strength-to-weight ratio, good fatigue resistance, and corrosion resistance. These properties make Al-Cu alloys an excellent choice for aircraft structural components that require high strength and low weight. Additive manufacturing (AM), also known as 3D printing, has emerged as a promising processing method for Al-Cu alloys in aerospace manufacturing. Microstructural changes and softening due to static recrystallization have a critical influence on thermo-mechanical behavior of high strength steels during industrial multi-pass hot rolling. Numerical simulation using finite element analysis (FEA) can be used to accurately predict the softening behavior during the hot rolling process. The growing need for electrical power in machines and vehicles brings with it a growing need for critical materials. The current high-performance permanent magnets (PMs) based on rare-earth (RE) elements Nd and Sm cannot escape the problem of raw material cost, geographic scarcity in the earth’s crust, and lack of circular global supply chains. This poses a problem of industrial ecology: can PMs be made from inexpensive, more abundant materials while still meeting sufficient performance criteria? Most of the face-centered cubic (FCC) multi-principal element alloys (MPEAs) developed thus far contain cobalt. for many applications, it is either required or beneficial to avoid cobalt, since cobalt has long-term activation issue (for nuclear applications), is expensive, and is considered a critical material. in addition, FCC structured solid-solution MPEAs tend to have relatively low strength. an FCC solid-solution Fe30Ni30Mn30Cr10 (at %) MPEA was fabricated via arc melting, followed by homogenization at 1100 °C for 12 h. the alloy was hot rolled at 1100 °C with a total reduction of up to 97 %. the microstructure was characterized, and mechanical …

The project aimed to investigate the effects of tempering temperature on metals used for gas turbine engine fan cases as a major relevant concern is containing blades in during blade-out events. There are three ways to accomplish this: using a thicker metal, incorporating different materials into the case, or heat treating the metal. This project focused on the third solution: reviewing the impact toughness and hardness of fractured samples and their equivalent ductile-to-brittle transition shear faces. Recent studies on precipitation-hardened high-entropy alloys (HEAs) demonstrate their high strength and thermal stability, making them promising materials for high-temperature structural applications such as nuclear reactors. However, many existing HEAs contain cobalt (Co), which is unsuitable for nuclear applications because of the long-term activation issue of Co. Co is also expensive and considered a critical material for other applications. This study was focused on determining the effect of repeated austenitization and quenching on mechanical properties and microstructure. The experiment was carried out in a rolled quencher facility with a heat treatment process of one to two times, with parameters of an austenizing temperature of 9500C and quenching at a temperature of 8500C with pressurized water media. Testing of specimens, including microstructure observations and hardness testing. The repeated heat treatment process showed an increase in hardness of 0.79% on one-time repeated heat treatment and 1.65% on two repeated heat treatments. This report entails the scope, design considerations, and plans for creating a metal chip converter into metal briquettes. The construction is a set of machines with multiple processes to make the conversion happen. The process includes washing fine metal chips, drying them off, compressing them, and melting them down into usable briquettes. This project is intended to make a simple process to recycle metal chips into usable material for reuse. The project's objective is to reduce the costs of storage and recycling waste by offering a solution to recycle it into materials the shop can reuse.

This project employs multi-instrument materials characterization to analyze material made with the “Cold Spray” additive manufacturing process. Cold spray is an emerging additive manufacturing technique with unique benefits resulting from its low temperature adhesion process induced by plastic deformation. Metallic powder collides at high speeds creating three dimensional materials and coatings without the need for melting. Copper cold sprayed specimens were analyzed using a series of imaging techniques to characterize the microstructure at varying levels of detail and magnification. Stainless steel is a low carbon high alloyed system with higher concentrations of Cr& Ni, which impart high corrosion resistance to them. Alloys with approximately 25% Cr & 7% Ni in their chemical composition are commercially referred to as ‘Super Duplex Stainless Steel’.
