Reliable distributed temperature sensing in high-temperature environments remains a significant challenge due to the thermal and mechanical limitations of conventional optical fibers. In particular, polymer-coated fibers degrade above ∼300 °C due to coating failure, mechanical fragility and hydrogen ingress. Metal-coated optical fibers offer a robust alternative for harsh environments such as Electric Arc Furnaces (EAFs), aerospace engines, nuclear systems, and oil and gas wells, owing to their superior mechanical strength and hermetic sealing. This research reports a potential quasi-distributed thermal mapping optical sensing system for extreme temperatures, leveraging femtosecond (fs) laser inscribed single-mode fiber Bragg gratings (FBGs) and a waveguide within coreless, highly multimode optical fiber, resulting in a single-mode structure. Unlike doped single-mode fibers, coreless fibers composed of silica rods prevent issues associated with dopant migration and ensure data accuracy. The strategic placement of point-by-point FBGs in a cascaded formation on the fs-laser inscribed waveguide facilitates localized multipoint sensing. The long-term stability of the proposed waveguide-assisted FBG system was assessed over 24 hours at elevated temperatures (1000°C), showing no hysteresis during heating …

This paper presents the deployment and validation of a Brillouin - distributed temperature sensing (DTS) system for real-time thermal monitoring of the spray-cooled upper shell of a 150-ton direct current Electric Arc Furnace (DC EAF) at Big River Steel Plant, Osceola, AR, USA. A four-channel Brillouin DTS system from OZ Optics was employed, with one active channel instrumented using an in-house-fabricated Brillouin scattering-depressed single-mode optical fiber (SMF28e+). Metal-coated optical fibers are widely employed in sensing applications owing to their superior mechanical strength and corrosion resistance. However, their calibration at elevated temperatures is hindered by hysteresis, manifested as discrepancies between heating and cooling cycles, primarily caused by residual strain from mismatched thermal expansion coefficients (TECs) between the metal coating and silica cladding. This dissertation integrates physics-based modeling with machine learning (ML) to predict how materials behave under complex thermal and mechanical conditions. A key innovation of this work is the use of finite element analysis (FEA) to supplement experimental data. This approach creates more diverse and representative synthetic datasets, helping to reduce the limitations and biases that arise when training ML models solely on experimental measurements. The research focuses on two applications: improving the prediction of fatigue properties in superalloys and estimating temperature-dependent, high-frequency dielectric properties relevant to microwave-based chemical processing.

Ultra-high-performance concrete (UHPC) is a specialized class of cementitious composites that is increasingly used in various applications, including bridge decks, connections between precast components, piers, columns, overlays, and the repair and strengthening of bridge elements. The mechanical and durability properties of UHPC are significantly influenced by factors such as low water-to-binder ratios, the inclusion of supplementary cementitious materials (SCMs), and fiber reinforcement. To enable fast charging in lithium-metal anode all-solid-state batteries, suppressing lithium dendrite formation at the solid electrolyte (SE) interface is critical. Increasing fracture toughness via shot peening (SP) and improving interfacial contact with Au sputtering can inhibit dendrite growth. However, conventional sputtering may reduce toughness due to localized thermal damage. This study investigated magnetron sputtering as a low-damage, plasma-based Au deposition method. SEs with and without SP were fabricated and coated via normal and magnetron sputtering. Critical current density (CCD) and fracture toughness were evaluated. Real-time monitoring of slag chemistry is critical for optimizing Electric Arc Furnace (EAF) steelmaking operations, where dynamic variations in slag composition directly influence slag foaming, refractory degradation, and thermal efficiency. Conventional techniques such as X-ray fluorescence (XRF), Fourier-transform infrared (FTIR), and scanning electron microscopy coupled with energy-dispersive X-ray spectroscopy (SEM-EDS) are commonly used to analyze slag composition, but their offline nature and equipment constraints limit their applicability for online monitoring in harsh industrial environments. More efficient usage of shale gas reserves and natural gas resources will allow for higher olefin yields and lower greenhouse gas emissions. The oxidative coupling of methane (OCM) is a direct pathway for converting methane to ethylene at temperatures >700 °C. The OCM process is typically regulated via the choice of catalyst, reactor conditions, temperature range and gas mixing. The electrochemical oxidative coupling of methane (E-OCM) is a modification to the OCM reaction by controlling the oxygen content via externally applied potentials to an SOEC. This article focuses on the application of sapphire fiber Bragg gratings (FBGs) for instrumentation in submerged entry nozzles (SENs) within the steelmaking industry. The SEN is pivotal for transferring molten steel from a tundish to a mold, while preventing the infiltration of oxygen and nitrogen from the surrounding environment. Maintaining optimal flow conditions in the mold is crucial for ensuring casting process stability and maintaining high-quality steel. Current work in situ investigated the mechanisms of the interparticle interactions that evolve in dilute aqueous alumina suspensions subjected to alternating current (AC) electric field and the effects of solid loading of suspensions. The interactions were investigated for alumina suspension compositions in the 0.005‒0.04 vol.% solid loading range. Field‐induced interactions evolved via particle motion and dynamic assembly, chain formation parallel to the direction of the applied field and chain growth, chain cross‐linking, and chain thickening. Alternating current (AC) electric field can extrinsically tune freeze‐cast microstructure, originating from field‐induced increase in viscosity of ceramic suspensions. However, the changes that occur in a ceramic suspension and rheological behavior, ultimately affecting freeze‐cast microstructure, are not well understood. Moreover, the effects of AC electrokinetic forces and temperature on viscosity need to be decoupled. The viscosity and temperature of ceramic suspensions subjected to AC field and direct heating were measured, revealing that the increase in viscosity is due to AC dielectrophoretic forces rather than field‐induced heating of suspension. The bottom anode in the Direct Current Electric Arc Furnace (DC EAF) is critical for completing the electrical circuit necessary for sustaining the arc within the furnace. For pin-type bottom anodes, monitoring of the temperature of select pins instrumented with thermocouples is performed to track bottom wear in the EAF and inform the operator when the furnace should be removed from service. In this study, two co-incident sapphire fiber Bragg gratings (SFBGs) were successfully inscribed utilizing a femtosecond (fs) laser to achieve a high fringe contrast interferogram. These two SFBGs employ a unique configuration, one parallel to the center axis, called p-SFBG, and the other forming an angle from the center-axis, called a-SFBG, allowing for simultaneous strain and temperature measurements with low crosstalk. As a proof of concept, p-SFBG and a-SFBG using line-by-line method are characterized, which are shorter in length (i.e., 1.5 mm), producing reflectivity of ~3dB. Interactions of powders with high-temperature plasma and shockwaves occur in diverse scenarios, such as nuclear blasts, accidental industrial dust explosions, solid propellant combustion in explosive charges and when removing contaminants from surfaces. Electrostatic Discharge (ESD), known for generating shock and plasma, is a promising lab-scale technique for simulating these interactions. Studies with ESD involved placing powders near a spark-producing gap between electrodes and observing mechanical and chemical processes like particle motion and ignition. This study reports the fabrication of an 4th-order line-by-line Fiber Bragg Gratings (FBG) array using femtosecond laser inscription within a highly multimode coreless optical fiber, with a particular focus on achieving substantial multiplexing capabilities. An ultra-fast annealing procedure is employed, resulting in an impressive enhancement of the FBG sensor's fringe visibility by approximately 13 dB, signifying a notable improvement of approximately ~4 dB. This substantial enhancement contributes to the long-term stability and performance of the multiplexed FBG array in extreme temperature conditions. This study demonstrates the use of fiber Bragg grating (FBG) sensors for distributed temperature and strain monitoring in steelmaking and foundry applications. Integrated into inexpensive optical fibers, FBGs offer accurate and real-time remote sensing, detecting shifts in wavelength due to temperature (up to 1,800 °C), strain, or structural wear and tear. Furthermore, the intrinsic features of FBG sensors: compact size, immunity to electromagnetic interference and corrosion, robustness to vibration, ease of integration into existing composite structures, and non-intrusive measurement capacity in harsh environments make them ideal for steelmaking. FBGs optimize production, ensure quality, and enhance safety within the steel industry.

A pin style bottom anode employs conductive steel rods that serve as the pathway for the high electrical power through rammed refractory at the bottom of a DC Electric Arc Furnace (EAF). Anode wear during operation is important to monitor, as anode replacement is expensive and impacts EAF productivity. Liquid steel penetration into the un-sintered refractory layer can result from rapid electrical power ramp-up, dips in furnace temperature, or operating the anode for too long between EAF campaigns. In Electric Arc Furnace (EAF) steelmaking, the push for improved efficiency requires accurate analysis of the chemical composition of its slag system to control slag foaming, provide refractory protection, and maintain high furnace iron yield. Therefore, the ability to obtain real-time slag chemistry data would provide a useful tool to improve the control and efficiency of the process. The work reported here aims to assess the structure and chemistry of EAF slags at high temperatures using a portable fiber-optic Raman probe. This work focuses on the theory and development of LC sensors for high temperature and corrosion measurement for stainless steel and copper surfaces with power industry and general corrosion detection applications. The LC resonators were fabricated via screen printing an Ag inductor on an alumina substrate. The LC design was modeled using the ANSYS HFSS modeling package. The LC passive wireless sensors operate with resonant frequencies centered at 85-110 MHz. This research reports a distributed fiber optic high-temperature sensing system tailored for applications in the steel industry and various other sectors. Recent advancements in optical sensor technology have led to the exploration of sapphire crystal fibers as a solution for sensing in harsh environments. Utilizing a femtosecond (fs) laser, cascaded fiber Bragg gratings (FBGs) were meticulously fabricated within a multimode sapphire optical fiber. The long lifetime and high energy density provided by batteries have made them excellent candidates for use in the emerging field of long duration, grid-scale energy storage. This Letter reports the performance of femtosecond (fs) laser-written distributed fiber Bragg gratings (FBGs) under high-temperature conditions up to 1600°C and explores the impact of rapid heat treatment on signal-to-noise ratio (SNR) enhancement. FBGs are essential for reliable optical sensing in extreme temperature environments. Comprehensive tests demonstrate the remarkable performance and resilience of FBGs at temperatures up to 1600°C, confirming their suitability for deployment in such conditions. The study also reveals significant fringe visibility improvements of up to ∼10 dB on a 1-m-long sapphire optical fiber through rapid heat treatment, representing a first-time achievement to the best of our knowledge. …

Due to the intermittent nature of renewable energy and the rigid operation of existing coal plants, the need for flexible power generation technology is eminent. Hybrid energy systems have shown potential for flexible, grid following dynamics while maintaining higher efficiencies. The work below focuses on the performance analysis of a proposed 100 kW pressurized Internal Combustion Engine (ICE) and Solid Oxide Fuel Cell (SOFC) hybrid system. Lead zirconate titanate (PZT) has been a material of interest for sensor, actuator, and transducer applications in microelectromechanical systems (MEMS). This is due to their favorable piezoelectric, pyroelectric and ferroelectric properties. While various methods are available to deposit PZT thin films, radio frequency (RF) magnetron sputtering was selected to provide high quality PZT films with the added capability of batch processing. These sputter deposited PZT films were characterized to determine their internal film stress, Young’s modulus, composition, and structure. Positive Thermal Coefficients, PTCs, are materials that abruptly change in resistance in response to changes in temperature. The purpose of this experiment is to explore the viability of using the switching type ceramic PTC thermistor as a replacement for current resistive heaters. These types of PTCs have a nonlinear change in resistance with increases in temperature. This device will be used as a temperature-controlling heating element intended to power an Insulated Solar Electric Cooker (ISEC). Smart structure control systems commonly use piezoceramic sensors or accelerometers as vibration measurement devices. These measurement devices often produce noisy and/or low-precision signals, which makes it difficult to measure small-amplitude vibrations. Laser interferometry devices pose as an alternative high-precision position measurement method, capable of nanometer-scale resolution. The aim of this research is to utilize a model-based design approach to develop and implement a real-time Linear Quadratic Gaussian (LQG) regulator for a piezoelectric actuated smart structure using a high-precision laser interferometry measurement system to suppress the excitation of vibratory modes.

The role of high-frequency alternating current (AC) electric field in the assembly of alumina particles in aqueous media was investigated. Field–particle interactions were in situ investigated for coarse and fine powder particles in very dilute suspensions. For both coarse and fine particles, AC field-induced assembly led to the formation of chains of particles within a minute, which were aligned in the field direction. However, a much finer network of particle chains evolved in fine particle suspensions. Threshold field strength for chain formation was also lower for fine particles (28 V/mm) than for coarse particles (50 V/mm), suggesting stronger interactions for …
