6xxx alloys are widely used in automotive extrusion structures for their high specific strength and formability. Advanced designs require greater formability and strength, creating an opportunity for high-strength, formable alloys. The 6xxx series forms β”-Mg5Si6 precipitates during age hardening and develops a fibrous microstructure during extrusion, both strengthening the alloy. Increasing Mg and Si to form more β” decreases formability. Thus, modifying texture can increase strength without reducing formability. Current alloys like 6005A add Mn and Cr to form dispersoids that inhibit recrystallization and promote strengthening textures; however, high Mn and Cr concentrations reduce formability. This paper presents the methodology, development, and results of an end-to-end regolith-to-metal concept for producing aluminum in-situ on the lunar surface, namely, the Lunar In-Situ Aluminum Production through Molten Salt Electrolysis (LISAP-MSE) method. Using electrolytic reduction, aluminum oxide (i.e., alumina) can be reduced into aluminum and oxygen via electrolysis in a molten salt bath. A steady supply of hydrogen chloride could allow this in-situ resource utilization (ISRU) method to supply several necessary materials consumed in the electrolytic reduction step of the process to produce bulk aluminum metal, oxygen, water, and silica from anorthite abundant in lunar highland regions. Plating on aluminum requires a complex zincate pretreatment. Fine Particle Peening (FPP), using particles ≤200 µm, has gained attention as an alternative due to its ability to transfer particle components onto the surface, potentially improving deposition and adhesion. Previous studies showed enhanced plating on aluminum treated with steel particles. This study investigates the effectiveness of FPP as a pretreatment for nickel electroplating by examining initial deposition behavior. A1050-H24 aluminum was treated using FPP with either steel or glass particles, compared to an untreated specimen. As-extruded (F-temper) 3003 return bends can provide cost savings over annealed (O-temper) return bends in aluminum heat exchangers. To assess if F-temper return bends are an alternative to the baseline O-temper bends, the grain structure, bending performance, and melting behavior were assessed through:
- Quantifying the effect of dispersoids on recrystallization
- Tracking bending behavior through grain morphology and surface texture

Die soldering, an adhesion defect in high pressure die casting (HPDC), is a symptom of localized sticking where a localized portion of the cast material is adhered to the tooling surface causing build up over time. This requires the tooling to be serviced which incurs additional costs to the process that gets passed on to the parts. Historically, soldering has been mitigated using lubricants, coatings, and alloy chemistry modifications but solder persists.
The Tresca friction thermomechanical model suggests soldering occurs when the local interfacial shear stress between the casting and die surface exceeds the local shear strength of the casting. …

The growing need for electrical power in machines and vehicles brings with it a growing need for critical materials. The current high-performance permanent magnets (PMs) based on rare-earth (RE) elements Nd and Sm cannot escape the problem of raw material cost, geographic scarcity in the earth’s crust, and lack of circular global supply chains. This poses a problem of industrial ecology: can PMs be made from inexpensive, more abundant materials while still meeting sufficient performance criteria? The extrusion process involves high temperatures and strains that can result in undesirable microstructures, especially along the surface. Extruded alloys tend to exhibit surface recrystallization during heat treating at regions of higher strains, which can lead to reduced fatigue strength and corrosion resistance. By adding Sc to AA7050, nano-sized dispersoids are formed with Sc cores and Zr shells that restrict recrystallization more than the base alloy that only utilizes Zr. The motivation and objectives of this project is to examine the mechanisms of intergranular corrosion (IGC) and pitting corrosion of sensitized AA5083. In this regard, different characterization techniques were used, including optical analysis of microstructure, cyclic potentiodynamic polarization with Tafel fitting, electrochemical impedance spectroscopy with electrical equivalent circuit (EEC) fitting, and potentiostatic current transient monitoring. The transition from IGC to pitting corrosion occurs when the grain boundaries become saturated with the β-phase (Mg2Al3). It was found that AA5083 becomes more vulnerable to pitting corrosion as the degree of sensitization increases.

The Naval Surface Warfare Center, Port Hueneme Division, is interested in the development of non-destructive damage assessment of shipboard materials via drones at distance. Long Pulsed Thermography (LPT), a method of non-destructive evaluation, was investigated as a possible method for detecting damage in metals (5005h24 Al alloy and 1008 carbon steel) and composites (aramid fiber honeycomb sandwich structure) at distances from 0.5 m to 3.0 m. Metals as fuels have higher energy density per unit mass or volume compared to any hydrocarbon. At the same time, metals are common structural materials. Exploring metals as reactive structural materials may combine their high energy density with attractive mechanical properties. Preparing such materials, however, is challenging. Requirements that need to be met for applications include density, strength, and stability enabling the component to sustain the structure during its desired operation; added requirements are the amount and rate of the energy release upon impact or shock. 7175 is a heat-treatable aluminum alloy commonly used in aerospace forgings. This alloy is aged with a multi-step heat treatment. This treatment must balance strength with stress corrosion cracking resistance through a degree of overaging. The team was tasked by Weber Metals to increase the strength of this treatment without sacrificing stress corrosion cracking resistance. Both two-step and retrogression and reaging treatments were tested in experiments to find a heat treatment that could increase the yield and tensile strength by 1-2 ksi while maintaining a minimum electrochemical conductivity equivalence of 38% relative to copper. In high pressure die casting (HPDC) of aluminum, cast material adhering to die is a significant defect. Adhesion occurs in two primary ways. The casting may stick preventing its removal from the die. Aluminum can also adhere to the die and buildup in local areas on the die surface with additional casting cycles. This second form of adhesion is called soldering. While Zr is frequently added to Al alloys to control grain size with the formation of large (>1 μm) primary precipitates, little research has been conducted on the effect of nanoscale Al3Zr precipitates on Al alloys. By comparing the precipitation and corresponding strength evolution between Al-Cu-Zr alloys with different Zr concentrations, the effects of Zr on Al-Cu precipitation with and without primary Al3Zr precipitates can be observed. An advanced direct imprinting method with low cost, quick, and minimal environmental impact to create a thermally controllable surface pattern using the laser pulses is reported. Patterned microindents were generated on Ni50Ti50 shape memory alloys and aluminum using an Nd: YAG laser operating at 1064 nm combined with a suitable transparent overlay, a sacrificial layer of graphite, and copper grid. Homogeneous nucleation from aluminum (Al) melt was investigated by million-atom molecular dynamics simulations utilizing the second nearest neighbor modified embedded atom method potentials. The natural spontaneous homogenous nucleation from the Al melt was produced without any influence of pressure, free surface effects and impurities. Initially isothermal crystal nucleation from undercooled melt was studied at different constant temperatures, and later superheated Al melt was quenched with different cooling rates. The crystal structure of nuclei, critical nucleus size, critical temperature for homogenous nucleation, induction time, and nucleation rate were determined. Superhydrophobic film formed on a metal surface is an effective way for corrosion protection. In this paper, the superhydrophobic film was prepared on the surfaces of aluminum alloy by hydrothermally treating with a solution containing CeCl3·7H2O and CO(NH2)2 , and a self-assemble process. The electrochemical measurements and surface morphology results confirmed that the best superhydrophobicity and electrochemical performance could be achieved with the contact angle of 155.5o after six hours of hydrothermal reaction. Furthermore, the inhibition efficiency of 99.6% was obtained in 3.5 wt% NaCl aqueous solution, indicating the excellent corrosion resistance …

Syntactic foams are lightweight structural composites with hollow reinforcing particles embedded in a soft matrix. These materials have applications in transportation, packaging, and armor due to properties such as relatively high specific stiffness, acoustic dampening, and impact absorption. Aluminum matrices are the most widely studied of metal matrix syntactic foams, but there is little to no research in regards to processing the foams with additive manufacturing. Hard-anodized alumina coatings were formed in sulfuric acid at low temperature and high current density in the presence of carboxylic acid additives. Citric acid, trimesic acid, mellitic acid and ethylenediaminetetraacetic acid (EDTA) were utilized in varying concentrations. The additives were chosen for their capacity to form complexes with tri-valent aluminum and hence impart chemical stability to the coatings. The coatings were sealed in boiling water, and corrosion resistance was observed in a high pH solution of potassium hydroxide. Additive manufacturing has become a highly researched topic in recent years all over the world. The current research evaluates the merits of additive manufacturing based on the mechanical, microstructural, and fracture properties of additive manufactured AlSi10Mg test specimens. The additive manufactured build plates consisted of tensile and fatigue test specimens. They were printed in the 0°, 30°, 60°, and 90° orientations relative to the build platform. Tensile and dynamic fatigue tests were conducted followed by microstructural characterization and fracture analysis. A wrought 6061 T6 aluminum alloy was also tested for comparison. Over the past few decades, super absorbent polymers (SAPs) have been the topic of research projects all around the world due to their incredible ability to absorb water. They have applications in everything from disposable diapers to high performance concrete. In concrete, aqueous cations permeate the polymer network, reducing swelling and altering properties. One of these ions, aluminum, alters SAP properties by creating a stiff outer shell and greatly reducing absorbency, but these effects have not been well characterized. This investigation is focused on the effect paint-bake cycles have on the tensile strength and microhardness of GMAW welded RX82 aluminum extrusions in T4 and T6 base conditions. To simulate the paint-bake cycle, T4 and T6 RX82 aluminum samples were GMAW welded and heat treated at 350°F, 390°F, and 425°F for durations of 30 minutes, 1.0 hour, and 2.0 hours, with five replicates for each treatment. Microhardness profiles of T4 samples treated at 350°F for 30 minutes and 1.0 hour display weld/HAZ HV values of 86.04 and 82.51 respectively, followed by maximums of 123.21 and 121.10.
