Freeform Extrusion Fabrication Of Advanced Ceramics And Ceramic-Based Composites, Wenbin Li

"Ceramic On-Demand Extrusion (CODE) is a recently developed freeform extrusion fabrication process for producing dense ceramic components from single and multiple constituents. In this process, aqueous paste of ceramic particles with a very low binder content ( < 1 vol%) is extruded through a moving nozzle to print each layer sequentially. Once one layer is printed, it is surrounded by oil to prevent undesirable water evaporation from the perimeters of the part. The oil level is regulated just below the topmost layer of the part being fabricated. Infrared radiation is then applied to uniformly and partially dry the top layer so that the yield stress of the paste increases to avoid part deformation. By repeating the above steps, the part is printed in a layer-wise fashion, followed by post-processing. Paste extrusion precision of different extrusion mechanisms was compared and analyzed, with an auger extruder determined to be the most suitable paste extruder for the CODE system. A novel fabrication system was developed based on a motion gantry, auger extruders, and peripheral devices. Sample specimens were then produced from 3 mol% yttria stabilized zirconia using this fabrication system, and their properties, including density, flexural strength, Young's modulus, Weibull modulus, fracture toughness, and hardness were measured. The results indicated that superior mechanical properties were achieved by the CODE process among all the additive manufacturing processes. Further development was made on the CODE process to fabricate ceramic components that have external/internal features such as overhangs by using fugitive support material. Finally, ceramic composites with functionally graded materials (FGMs) were fabricated by the CODE process using a dynamic mixing device"--Abstract, page iv.

Material and mechanical properties of NiTi shape memory alloys strongly depend on the fabrication process parameters and the resulting microstructure. In selective laser melting, the combination of parameters such as laser power, scanning speed, and hatch spacing determine the microstructural defects, grain size and texture. Therefore, processing parameters can be adjusted to tailor the microstructure and mechanical response of the alloy. We review the process rates and energy intensities of various additive processing technologies and focus on recent progress in improving these metrics for laser powder bed fusion processing of metals, and filament and pellet extrusion processing of polymers and composites. Over the last decade, observed progress in raw build rates has been quite substantial, with laser metal processes improving by about 1 order of magnitude, and polymer extrusion processes by more than 2 orders of magnitude. Through using Zr intermediate layers, Zr52.5Ti5Al10Ni14.6Cu17.9 metallic glass (MG) parts are successfully built on Ti-6Al-4V substrates by laser-foil-printing (LFP) additive manufacturing technology in which MG foils are laser welded layer-by-layer onto the substrate. The printed MG part is free of porosity, cracking and crystallization; additionally, its glass transition temperature, crystallization temperature, micro-hardness, and tensile strength are very similar to the original MG material. Lattice structures leverage this ability to create parts with high strength-to-weight ratio and other desirable structural qualities. This research presents a parameterized modeling tool using common Finite Element Analysis (FEA) and scripting software with which aggregated lattice structures can be analyzed, given different geometric properties and loading conditions. This study serves as a representative model for the potential future of 3-D printing in the average American household by employing a printer operator who was relatively unfamiliar with 3-D printing and the 3-D design files of common items normally purchased by the average consumer. The current research evaluates the merits of additive manufacturing based on the mechanical, microstructural, and fracture properties of additive manufactured AlSi10Mg test specimens. The additive manufactured build plates consisted of tensile and fatigue test specimens. They were printed in the 0°, 30°, 60°, and 90° orientations relative to the build platform. Tensile and dynamic fatigue tests were conducted followed by microstructural characterization and fracture analysis. A wrought 6061 T6 aluminum alloy was also tested for comparison. RepRap 3-D printers and their derivatives using conventional firmware are limited by: 1) requiring technical knowledge, 2) poor resilience with unreliable hardware, and 3) poor integration in complicated systems. In this paper, a new control system called Franklin, for CNC machines in general and 3-D printers specifically, is presented that enables web-based three dimensional control of additive, subtractive and analytical tools from any Internet connected device. Franklin can be set up and controlled entirely from a web interface; it uses a custom protocol which allows it to continue printing when the connection is temporarily lost, and allows communication with scripts.

To provide process optimization of metal fabricating self-replicating rapid prototyper (RepRap) 3-D printers requires a low-cost sensor and data logger system to measure current (I) and voltage (V) of the gas metal arc welders (GMAW). This paper builds on previous open-source hardware development to provide a real-time measurement of welder I-V where the measuring circuit is connected to two analog inputs of the Arduino that is used to control the 3-D printer itself. Additive Manufacturing (AM) is a rapidly evolving fabrication technology beneficial for its cost-saving potential to produce complex, low-volume shapes. However, AM materials are currently limited to nonstructural applications due to variability in their structural integrity, particularly their fatigue lives. IN718, Ti64, and Al10MgSi specimens manufactured by Direct Metal Laser Sintering (DMLS) were characterized based on variation of post-processing techniques and build direction. To understand the impact of each variable, surface roughness, hardness, residual stresses, microstructure, and strain accumulation in response to Low Cycle Fatigue (LCF) were studied. Characterization Of Laser Deposited Ti-6al-4v To Nb Gradient Alloys, Clincy Cheung

An alloy was fabricated with Ti-6Al-4V and Nb powder using laser deposition (LD) to form a compositional gradient. The gradient was deposited, starting with Ti-6Al-4V powder, onto a forged Ti-6Al-4V substrate in an Argon environment. Niobium (Nb) composition increased by 4-at.% with each layer deposited until the composition reached 100-at.% Nb. This process yielded steep thermal gradients and affected the microstructure and mechanical properties across the compositional gradient. To observe the microstructural changes in the alloy, an etched gradient was viewed with optical microscopy at 1000x, where the grain structure was observed to be an acicular α phase at 100-at.% …
