Human exploration of Mars is constrained by harsh environmental conditions and the prohibitive cost of transporting materials from Earth. Long-term sustainability requires the local production of mechanical and structural components using resources available on Mars, thereby minimizing payload mass. This project investigates polymer–regolith composites derived from atmospheric CO₂ and mineral-rich regolith as a pathway toward in-situ manufacturing. These composites, when compatible with additive manufacturing, could replace imported plastics, enable on-demand fabrication, and support closed-loop recycling systems. High-volume industrial continuous hot-rolled steel heat treatment processes involve sophisticated multi-phase modeling. The performance of a given process can be optimized by coupling phase transformation kinetics with the cooling conditions of the process. This study develops a multiphysics model to simulate an intensive quenching process for steel, which is inherently transient and highly dependent on numerous parameters. The simulated object was a Jominy end-quenched specimen geometry using two commercial steels, AISI 4130 and AISI 4140, with the goal of transferring a verified methodology to the heat treatment process for industrial heavy-section products (bars, slabs). Calcium-magnesium-aluminosilicate (CMAS) particulates, such as sand or volcanic ash, are ingested by gas turbine jet engines during operation. When operating within high abundance regions, these particulates negatively interact and degrade the high temperature thermal barrier coatings (TBC) protecting underlying superalloy turbine blades vital to engine operation. These CMAS particulates melt within the engine and infiltrate into the ceramic coatings. In electron-beam physical vapor deposited (EB-PVD) TBCs, the CMAS within the intercolumnar gaps stiffens the coatings and causes thermomechanical induced high stress concentrations, risking crack formation. Interface modification of carbon fibers has been shown to improve the mechanical performance of composites. In addition, interface modification of carbon fiber composites can impart multifunctionality into the resulting composite. This work will explore ZnO and MnO2 as interface modifications for use on carbon fibers. When exposed to high temperatures, carbon fibers undergo fiber degradation, leading to the need for low-temperature hydrothermal processes. This work will develop and characterize a nanoscale ZnO and MnO2 interface modification for use on carbon fibers. This study presents a comprehensive investigation into the fracture behavior of additively manufactured orthotropic V-notched components made of Acrylonitrile Butadiene Styrene (ABS) material. The research integrates both theoretical and finite element approaches to evaluate stress intensity factors (SIFs) in Modes-I and II, which are fundamental in characterizing stress field distributions around notches under applied loading conditions. Unlike isotropic materials, where stress fields depend only on geometry of the component, the anisotropic nature of 3D-printed ABS introduces a dependency on material properties that necessitate different approaches to include anisotropy of the material.

This work explored combined tensile and torsional loads applied to additively manufactured Inconel 718 specimens employing Triply Periodic Minimal Surface (TPMS) structures. The gyroid TPMS unit cell was selected with two variations of cylindrical cell maps, a rectangular cell map, and a spherical cell map. All four variants were tested in an axial-torsion test frame at room temperature using equal parts of vertical and angular displacement control until failure. High-temperature tension-tension fatigue behavior of two advanced carbon/silicon carbide (C/SiC) ceramic matrix composites (CMCs) was investigated. Both composites were reinforced with T300 carbon fibers. Laminated carbon fiber preforms consisted of 24 plies of plain weave fabric in a 0/90 layup. The first composite, C/CVI-SiC, was processed by chemical vapor infiltration (CVI) of SiC into the fiber preform. Prior to the CVI process, the fiber preforms were coated with a duplex pyrolytic carbon and boron carbide fiber coating to create a weak fiber- matrix interphase. Tension-tension fatigue behavior of an advanced melt-infiltrated (MI) silicon carbide/silicon carbide (SiC/SiC) composite was evaluated, and basic tensile properties measured, at 1200°C in laboratory air.  The composite consists of a melt-infiltrated SiC matrix reinforced with laminated Hi-Nicalon Type-S fibers woven in a 5-harness satin weave. The Hi-Nicalon-S fiber preforms were coated with a boron nitride (BN) fiber coating by chemical vapor infiltration (CVI). The melt-infiltrated matrix was consolidated by combining CVI-SiC with SiC particulate slurry and molten silicon infiltration. Fully reversed tension–compression fatigue of a hybrid material comprising polymer matrix composite (PMC) co-cured with a ceramic matrix composite (CMC) was investigated. The PMC portion had a polyimide matrix reinforced with 15 plies of carbon fibers woven in an eight-harness satin weave (8HSW). The CMC portion had three plies of a quartz-fiber 8HSW fabric in a zirconia-based ceramic matrix. The hybrid PMC/CMC was developed for use in aerospace thermal protection systems (TPS). Microstructural changes and softening due to static recrystallization have a critical influence on thermo-mechanical behavior of high strength steels during industrial multi-pass hot rolling. Numerical simulation using finite element analysis (FEA) can be used to accurately predict the softening behavior during the hot rolling process. The Ti-6Al-4V alloy is widely used in aerospace applications for its beneficial combination of properties. However, this alloy has high solubility for oxygen and thus a high reactivity. Recovered data contained within the Columbia artifacts suggests that this alloy underwent an accelerated degradation and combustion reaction when exposed to the high enthalpy, low-pressure surroundings experienced during reentry into Earth's atmosphere. Arc-jet testing has provided a simulated aerothermodynamic heating environment to mimic what the spacecraft endured. Due to its high specific strength (strength-to-weight ratio), CFRP is prominent for carrying heavy loads while maintaining a lightweight build. Composite materials require a multi-scale approach to fully understand its behavior. At the micro level, material behavior analysis is conducted most often using numerical or analytical approaches. These models, however, require validation from experimental data to ensure material predictions are accurate. This study compares a semi-analytical micromechanical analysis tool, MAC/GMC, to experimental results of in-situ microscale transverse compression testing conducted at AFRL facilities. Effective properties, stress-strain curves, stress and strain fields, and damage predictions are compared with experimental outputs. This dissertation provides methodologies for the quantification of different forms of fatigue damage by considering the role of microstructure. The laws of thermodynamics in conjunction with Finite Element Method (FEM) are utilized to devise thermodynamically-base frameworks for the estimation of cyclic damage in polycrystalline metals. Accordingly, a microstructure-sensitive platform for fatigue life estimation is introduced. The proposed framework is assessed for 3D printed metallic alloys at room and elevated temperatures. Several additively manufactured lattice designs and configurations were evaluated under compression loads under various strain rates from quasi-static to highly dynamic. These experiments examined how the mechanical behavior of the lattice changed based on the lattice design properties and the applied strain rates. The modulus of elasticity, yield strength, plateau stress, and toughness were observed to decrease with an increase in strain rate, revealing that the lattice designs exhibit a negative strain rate sensitivity. A new lattice flow stress model was developed to account for the mechanical response of the lattice and was incorporated into a computational model for simulation. …

This research contributes to the understanding of Shock Induced Trailing Edge Separation (SITES) as a driver of Limit Cycle Oscillation (LCO) by performing a computational investigation of nonlinear aerodynamic phenomena on a straked delta wing in transonic flow, oscillating in pitch. ZEUS, an Euler-based aeroelastic solver with a boundary layer coupling scheme meant to capture viscous flow effects within the boundary layer, was used to analyze aerodynamic flow around the wing for various mean incidence angles, oscillation amplitudes, and Mach numbers within the transonic region.
