Presentation covering the broad strokes of the project. The goal was to prove the viability of hybrid/additive manufacturing for high stress automotive applications. This project focused on recreating a piston from an old engine to examine if hybrid manufacturing could be used for such applications. On a small scale, hybrid manufacturing was able to be more cost effective if the costs of the equipment and electricity were ignored. The decision to ignore those costs came from the inability to find accurate prices for industrial casting.

The goal of this research was to establish the viability of using hybrid manufacturing for automotive applications. By verifying that high-stress components can be created, it can be assumed that any other lower stress part could be made to match the strength requirements. A limiting factor of adoption for hybrid manufacturing is how new the technology is. Studies on time and cost were performed allowing for comparisons with traditional manufacturing technologies (casting, forging, milling) used in automotive applications. This work explored combined tensile and torsional loads applied to additively manufactured Inconel 718 specimens employing Triply Periodic Minimal Surface (TPMS) structures. The gyroid TPMS unit cell was selected with two variations of cylindrical cell maps, a rectangular cell map, and a spherical cell map. All four variants were tested in an axial-torsion test frame at room temperature using equal parts of vertical and angular displacement control until failure. Duplex stainless steel exhibits high corrosion resistance and good strength which can be highly beneficial for industrial use. However, its use is limited due to its cost and complexity in controlling microstructure to achieve desired properties. Residual stresses developed during additive manufacturing (AM) can influence the mechanical performance of structural components in their intended applications. In this study, thermomechanical residual stress simulations of the laser powder bed fusion (LPBF) process are conducted for both simplified (plate and cube-shaped) geometries as well as five complex lattice geometries fabricated with Inconel 718. These simulations are conducted with the commercial software package Simufact Additive©, which uses a nonlinear finite element analysis and layer-by-layer averaging approach in determining residual stresses. Unlike mammals, shark endoskeletons are composed of cartilage, which is less stiff compared to bone. Despite this structural disadvantage, sharks have risen to become apex predators, with reported maximum posterior bite force estimates approximating 5914 N in bull sharks. Shark jaws are estimated to undergo high cycle loading within the organism’s lifecycle without evidence of failure. Fatigue resistance may relate to mineral distribution within a component of the endoskeletal system – tesserae. Tesserae are thin, roughly hexagonal tiles composed of calcium phosphate hydroxyapatite (HA) crystals and grow by accretion to eventually surround the hyaline cartilage core. Digital light processing (DLP) is an attractive additive manufacturing technique due to its ability to create ceramic parts with complex geometries. DLP uses ultraviolet light to polymerize a slurry comprised of ceramic powder and photosensitive resin in layers to create solid parts. Printing parameters such as light intensity and exposure time are critical when producing these parts. Improper parameters can lead to over or under-curing, adversely impacting print quality and strength. Samples were printed at varying layer exposure times and then tested using ultrasonics to determine the degree of conversion. We developed and applied a novel approach for shape agnostic detection of multiscale flaws in laser powder bed fusion (LPBF) additive manufacturing using heterogenous in-situ sensor data. Flaws in LPBF range from porosity at the micro-scale (< 100 μm), layer related inconsistencies at the meso-scale (100 μm to 1 mm) and geometry-related flaws at the macroscale (> 1 mm). Existing data-driven models are primarily focused on detecting a specific type of LPBF flaw using signals from one type of sensor. Such approaches, which are trained on data from simple cuboid and cylindrical-shaped coupons, have met limited success when used for detecting multiscale flaws in complex LPBF parts. Electronics in different applications, such as in medical imaging devices, radar systems, communication transmitters, and optical drives, often require various power and signal lines to be integrated at board level. In such cases, different lines may cross over one another in three-dimensional space for efficient electronic integration. Crossovers are usually achieved by adding additional layers to a PCB. However, these additional layers increase the cost, weight, and complexity of the component. Printing of electrical interconnects via aerosolization is one of the areas in AM that is very important in electronics fabrication. Post-print sintering is a critical step in printed electrical interconnects because it strongly influences the electrical resistivity of the interconnects. As the additive manufacturing industry grows, it is compounding the global plastic waste problem. Distributed recycling and additive manufacturing (DRAM) offers an economic solution to this challenge, but it has been relegated to either small-volume 3D printers (limiting waste recycling throughput) or expensive industrial machines (limiting accessibility and lateral scaling). To overcome these challenges, this paper provides proof-of-concept for a novel, open-source hybrid 3D printer that combines a low-cost hanging printer design with a compression-screw-based end-effector that allows for the direct extrusion of recycled plastic waste in large expandable printing volumes. This research studies metal-fused filament fabrication (MF3) for manufacturing aluminum alloy parts. An aluminum alloy powder-based feedstock with a polymer-binder system was extruded via capillary rheometry to form a filament. The filament was used to print green parts that were involved in a two-step debinding process combining solvent and thermal extraction of the polymer binder, then sintered in a partial vacuum. Resulting grain structure, sintered density, and mechanical properties will be characterized and compared to metal injection molded (MIM) specimens. Anatomical phantoms used in biomedical education and training benefit greatly from Fused filament fabrication’s (FFF) ability to rapidly produce complex and unique models. Current materials and methods used in FFF have limited ability to accurately produce phantoms that can mimic the radiological properties of multiple biological tissues. Additive manufacturing (AM) and molding are manufacturing methods known for building representations or replicas of conceptualized engine components, but was considered impractical for manufacturing operating engine components. More recent technology has rendered composite materials (combining high-temperature polymers and fiber reinforcement) capable of withstanding the temperature and structural requirements to compete with conventional turbomachinery metals. Structural optimization is a methodology used to generate novel structures within a design space by finding a maximum or minimum point within a set of constraints. Topology optimization, as a subset of structural optimization, is often used as a means for light-weighting a structure while maintaining mechanical performance. This dissertation provides methodologies for the quantification of different forms of fatigue damage by considering the role of microstructure. The laws of thermodynamics in conjunction with Finite Element Method (FEM) are utilized to devise thermodynamically-base frameworks for the estimation of cyclic damage in polycrystalline metals. Accordingly, a microstructure-sensitive platform for fatigue life estimation is introduced. The proposed framework is assessed for 3D printed metallic alloys at room and elevated temperatures. Several additively manufactured lattice designs and configurations were evaluated under compression loads under various strain rates from quasi-static to highly dynamic. These experiments examined how the mechanical behavior of the lattice changed based on the lattice design properties and the applied strain rates. The modulus of elasticity, yield strength, plateau stress, and toughness were observed to decrease with an increase in strain rate, revealing that the lattice designs exhibit a negative strain rate sensitivity. A new lattice flow stress model was developed to account for the mechanical response of the lattice and was incorporated into a computational model for simulation. …

Additive manufad (AM) magn alloys corrode rapidly due to tensile stress and coarse microstructures. Cyclically combining (hybridizing) additive manufacturing with interlayer ultrasonic peening was proposed as a solution to improve corrosion resistance of additive manufactured magnesium WE43 alloy through strengthening mechanisms and compressive residual stress. Applying interlayer peening work hardened discrete layers and formed a glocal integrity of regional grain refinement and subsurface compressive residual stress barriers. Tensile residual stress that typically accelerates corrosion decreased 90%. Results showed time-resolved control over corrosion was attainable by interlayer peening, and local corrosion within print cells decreased 57% with respect to as-printed WE43.

The machining of nickel and titanium-based superalloy components is very expensive and involves unusually high lead times compared with other engineering metals such as steels and aluminum. This has led to the development of most suitable additive manufacturing (AM) processes to fabricate these difficult-to-machine metals into near-net shape parts, thereby reducing the lead time and material waste, and significantly increasing productivity. The corrosion behavior of laser powder bed fusion produced (L-PBF-produced) titanium alloys involving flowing body fluid is still unclear. Therefore, this work investigates in vitro corrosion behavior and the characteristics of passive films formed on L-PBF-produced Ti–6Al–4V in both static and dynamic Hank’s solutions. Electrochemical measurements, immersion tests, X-ray photoelectron spectroscopy and scanning electron microscopy were conducted. In comparison to the L-PBF-produced Ti–6Al–4V in static Hank’s solution, the samples showed lower charge transfer resistance and higher passivation current density (anodic current density as well) in dynamic Hank’s solution. This study provides designs for a low-cost, easily replicable open-source lab-grade digital scale that can be used as a precision balance. The design is such that it can be manufactured for use in most labs throughout the world with open-source RepRap-class material extrusion-based 3-D printers for the mechanical components and readily available open-source electronics including the Arduino Nano. Several versions of the design were fabricated and tested for precision and accuracy for a range of load cells. The push for low cost and higher performance/efficient turbine engines have introduced a new demand for novel technologies to improve robustness to vibrations resulting in High Cycle Fatigue (HCF). There have been many proposed solutions to this, some passive and some active. With the advent of Additive Manufacturing (AM), new damping techniques can now be incorporated directly into the design and manufacture process to suppress the vibrations that create HCF. In this study, this novel unfused pocket damping technology is applied to a blade structure and the resulting damping effectiveness is quantified.
