Presentation covering the broad strokes of the project. The goal was to prove the viability of hybrid/additive manufacturing for high stress automotive applications. This project focused on recreating a piston from an old engine to examine if hybrid manufacturing could be used for such applications. On a small scale, hybrid manufacturing was able to be more cost effective if the costs of the equipment and electricity were ignored. The decision to ignore those costs came from the inability to find accurate prices for industrial casting.

6xxx alloys are widely used in automotive extrusion structures for their high specific strength and formability. Advanced designs require greater formability and strength, creating an opportunity for high-strength, formable alloys. The 6xxx series forms β”-Mg5Si6 precipitates during age hardening and develops a fibrous microstructure during extrusion, both strengthening the alloy. Increasing Mg and Si to form more β” decreases formability. Thus, modifying texture can increase strength without reducing formability. Current alloys like 6005A add Mn and Cr to form dispersoids that inhibit recrystallization and promote strengthening textures; however, high Mn and Cr concentrations reduce formability. The goal of this research was to establish the viability of using hybrid manufacturing for automotive applications. By verifying that high-stress components can be created, it can be assumed that any other lower stress part could be made to match the strength requirements. A limiting factor of adoption for hybrid manufacturing is how new the technology is. Studies on time and cost were performed allowing for comparisons with traditional manufacturing technologies (casting, forging, milling) used in automotive applications. In order to improve fuel efficiency in automobiles, weight reduction is necessary as well as improving engine efficiency. For transmission gears, thickness reduction is necessary for weight reduction. When the thickness is reduced, the cross-sectional area becomes smaller, and the load stress increases. Therefore, higher fatigue strength is required. Most gears carry out carburizing. Shot peening is often used to improve the fatigue strength of carburized heat-treated parts. This thesis examines the effects of extreme market shocks on supply chain dynamics within the automotive industry. Through an analysis of demand data from an automotive manufacturer to its component suppliers (January 2018 to May 2024), the study investigates the relationship between market shocks and supply chain responses, providing insights into how auto components inventory management handles downstream responses to market shocks. This article discusses methods of low capacitance measurement of capacitive sensors. The results of the study of the amplitude-frequency (AF) and phase-frequency (PF) response of measurement circuits of capacitive sensors for low capacitances measurement, consisting of RC - differentiating elements are presented. The input and output parameters of the differentiating circuit and the complex transfer function are analyzed. The research results show that low capacitances measurement by measuring the rectangular pulses duration is the most effective measurement method.

While Carbon Fiber Reinforced Polymers (CFRPs) have exceptional mechanical properties concerning their overall weight, their failure profile in demanding high-stress environments raises reliability concerns in structural applications. Two crucial limiting factors in CFRP reliability are low-strain material degradation and low fracture toughness. Due to CFRP’s low strain degradation characteristics, a wide variety of interlaminar damage can be sustained without any appreciable change to the physical structure itself. The RC Baja team set out to engineer and construct a working remote-control device that can compete in the ASME Baja Competition. The students have a focus on either suspension and steering or drivetrain and chassis. This report is centered on the suspension and steering. First, multiple analyses were completed using engineering methods such as mechanical design, statics, strengths of materials, and dynamics for parts of the device. the paper presents an efficient scheme for a Nonlinear PID (NPID) controller to improve the dynamic response of the Electric Vehicle (EV). The objective of the proposed controller is to track accurately the reference speed selected by the driver of the EV. Reinventing the Wheel selected tires and designed wheels for the 2018 Cal Poly, San Luis Obispo Formula SAE combustion vehicle. Available tire options were evaluated for steady-state and transient performance as well as vehicle integration. A single-piece composite wheel with hollow spokes was designed to meet stiffness, strength, and tolerance requirements. A detailed study of wheel loading and geometric structural efficiency was performed. Finite element analysis was used to iterate the geometry and laminate. A two-piece male mold was designed and machined to manufacture the wheel. Removable silicone inserts were used to create the hollow spokes.

The paper presents Intelligent Control (IC) Interfaces for real time control of mechatronic systems applied to Hardening Process Control (HPC) in order to improvement of the material's mechanical characteristics. Implementation of IC laws in the intelligent real time control interfaces depends on the particular circumstances of the models characteristics used and the exact definition of optimization problem. The results led to the development of the IC interfaces in real time through Particle Swarm Optimization (PSO) and neural networks (NN) using offline the regression methods.

Bridging the gap between designed and implemented model-based controllers is a major challenge in the design cycle of industrial controllers. This gap is mainly created due to (i) digital implementation of controller software that introduces sampling and quantization imprecisions via analog-to-digital conversion (ADC), and (ii) uncertainties in the modeled plant’s dynamics, which directly propagate through the controller structure. The failure to identify and handle these implementation and model uncertainties results in undesirable controller performance and costly iterative loops for completing the controller verification and validation (V&V) process.

Road construction often requires that work zones be created and shielded by portable concrete barriers (PCBs) to protect workers and equipment from errant vehicles as well as to prevent motorists from striking other roadside hazards. For an existing W-beam guardrail system installed adjacent to the roadway and near the work zone, guardrail sections are removed so a PCB system can be placed. The Hashin failure criteria and damage evolution model for laminated fiber reinforced polymers are explored. A series of tensile coupon finite element analyses are run to characterize the variables in the physical model as well as modeling techniques for using an explicit dynamic solver for a quasi-static problem. An attempt to validate the model on an axial tube crush is presented. It was found that fiber buckling was not occurring at the impactor-tube interface. Results and speculation as to why the failure initiation is incorrect are discussed. Lessons learned from the tube crush are applied successfully to the quasi-static Formula …

This study was conducted to create a bio-composite with a porous structure using the binder-jet printing additive manufacturing process. The samples were printed by changing the parameters such as layer thickness, roller speed, sintering time and sintering temperature of the X1-Lab binder jet additive manufacturing printer. The samples were printed 80% stainless steel 316 mixed with 20% Calcium Phosphate Tribasic by volume. Eight experiments were attempted to print according to the fractional factorial design of experiment.
