Human exploration of Mars is constrained by harsh environmental conditions and the prohibitive cost of transporting materials from Earth. Long-term sustainability requires the local production of mechanical and structural components using resources available on Mars, thereby minimizing payload mass. This project investigates polymer–regolith composites derived from atmospheric CO₂ and mineral-rich regolith as a pathway toward in-situ manufacturing. These composites, when compatible with additive manufacturing, could replace imported plastics, enable on-demand fabrication, and support closed-loop recycling systems. This paper presents the methodology, development, and results of an end-to-end regolith-to-metal concept for producing aluminum in-situ on the lunar surface, namely, the Lunar In-Situ Aluminum Production through Molten Salt Electrolysis (LISAP-MSE) method. Using electrolytic reduction, aluminum oxide (i.e., alumina) can be reduced into aluminum and oxygen via electrolysis in a molten salt bath. A steady supply of hydrogen chloride could allow this in-situ resource utilization (ISRU) method to supply several necessary materials consumed in the electrolytic reduction step of the process to produce bulk aluminum metal, oxygen, water, and silica from anorthite abundant in lunar highland regions. The rapid growth of satellite technology and the increasing presence of vulnerable technology and human life in space have highlighted the need for improved shielding materials. Industry standard protocols for shielding are being pushed to their limits as we gain a deeper understanding of the harsh space environment and as chip sizes approach the scale of radiation wavelengths. In this design project, the additive manufacturing filament of short strand carbon fiber (SSCF) reinforced polylactic acid (PLA) composite was developed. The micro-size, precision cut SSCFs were mixed with the PLA pellets through a melting homogenization process. Through this process the composite material block is cut and divided into pieces for ease of pelletizing. The material block pieces are then pelletized to be fed through the single screw extruder to develop the SSCF-PLA composite filament. The SSCF-PLA filaments were manufactured with a varying amount of SSCF ranging from 0.5% to 10% of the material block's weight. Development of a 1% …

A prototype expert system has been developed for maintaining autonomous operation of a Mars oxygen production system. Normal operation conditions and failure modes according to certain desired criteria are tested and identified. Several schemes for failure detection and isolation using forward chaining, backward chaining, knowledge-based and rule-based are devised to perform several housekeeping functions. These functions include self-health checkout, an emergency shut down program, fault detection and conventional control activities. An effort has been made to derive the dynamic model of the system using Bond-Graph technique in order to develop the model-based failure detection and isolation scheme by estimation method. …
