The rapid progress of additive manufacturing (AM) introduces new opportunities but also new challenges for design and optimization to ensure manufacturability, testability and accurate representation/prediction of the models. The present dissertation builds a bridge between design, optimization, AM, testing and simulation of advanced optimized variable-stiffness structures. The first part offers an insight on the mechanical, viscoelastic and failure characteristics of AM continuous fiber composites. This understanding was used in the second part to investigate the feasibility of different topology and fiber-orientation optimization methods and the manufacturability of the resulting models. This paper describes the background, test methodology, and experimental results associated with the testing and analysis of quasi-static compression testing of additively manufactured open-cell lattice structures. The study aims to examine the effect of lattice topology, cell size, cell density, and surface thickness on the mechanical properties of lattice structures. Three lattice designs were chosen, the Diamond, I-WP, and Primitive Triply Periodic Minimal Surfaces (TPMSs). Additive manufacturing (AM) is a rapid prototyping technology to produce fully functional and complex designing objects. As one of the AM methods, Laser Powder Bed Fusion (LPBF) has gained the most attention from both academic researchers and industrial companies. During the LPBF process, metal powders are applied layer by layer, which can be 20 microns to 50 microns in thickness. This dissertation proposes a novel cooperative 3D printing (C3DP) approach for multi-robot additive manufacturing (AM) and presents scheduling and planning strategies that enable multi-robot cooperation in the manufacturing environment. C3DP is the first step towards achieving the overarching goal of swarm manufacturing (SM). The applicability of hollow infill patterns has been explored for its applications in making 3D printed polymer-based injection molds in the additive manufacturing industry. Hollow infill patterns offer a significant reduction in material costs as well as the opportunity for reducing the cooling times via pumping a coolant fluid through the hollow cavity in a similar fashion to traditional conformal cooling channels. Agility of additive manufacturing (AM) warrants a development of an equally agile, high-throughput properties evaluation technique that can efficiently assess properties of AM specimens as functions of materials and process variables. High throughput (HTP) tensile testing rig has been developed, enabled by miniature sample design and Python based control codes for a full automation of testing and data processing. The rig is capable of testing 60 specimens per hour, much faster than conventional tensile testing. Inconel 718 (i.e., IN718) is a prominent nickel-based, precipitation-hardening superalloy which exhibits exceptionally stable mechanical and corrosion resistant properties, even at temperature range of 650ºC to 700ºC, making it suitable for a wide range of applications such as aerospace, nuclear reactors, tooling, turbines, oil and gas applications. The high toughness and work hardening offered by this superalloy, however, greatly limits the choice of machinability. This research work shows a new architecture of a novel wearable finger exoskeleton for rehabilitation; the proposed design consists of a one degree of freedom mechanism that generates the flexion and extension movement for the proximal, medial and distal phalange of the fingers to assist patients during the rehabilitation process, after neurological trauma, such as a stroke. WE43 is a high strength, high creep resistant Mg-alloy containing Y, Nd, and Zr, and has potential for many lightweight structural applications in the automotive, aerospace, and biomedical industries. Their low loss as a transmission line and tendency to radiate at discontinuities have proven useful in applications ranging from fiber optic cables to naval fire control radar. This in situ transmission electron microscopy work presents a nanoscale characterization of the microstructural evolution in 3D-printed Inconel 718 (IN718) while exposed to elevated temperature and an associated change in the mechanical property under tensile loading. Here, we utilized a specially designed specimen shape that enables tensile testing of nano-sized thin films without off-plane deformations. Consistent manufacturing of volumetrically dense engineering components, free of solidification cracks by laser powder bed fusion (LPBF), has been demonstrated for Al-Si alloys such as AlSi10Mg and Al12Si. The success in LPBF of these alloys is attributed to the near eutectic composition with a small freezing range. To illuminate this observation, cracking susceptibility was examined from Scheil-Gulliver solidification modeling by calculating the hot cracking susceptibility, |dT/dfS1/2|. A finite element approach was used to investigate a novel reduced order model to determine the minimum structure dimensionality to support vacuum for a VLTAV. This modeling technique represented the individual segments of the substructure as curved beams with clamped radially-resisted boundary conditions. The full structure was then modeled as a bare structure and structure with skin to validate the results of the reduced order model. The beam geometry for the material Ultem 9085 was determined through this process leading to the 3-D printing of the structure. It was then experimentally tested under uniaxial compression complimented with a FEA model.

Additively Manufactured tungsten suffers from low () densities due to high concentrations of microcracks as the printed layers cool past tungsten's high ductile to brittle transition temperature. In this study, tungsten-rhenium and tungsten rhenium hafnium carbide compositions were evaluated on density and tensile strength. In addition to varying the compositions of each alloy, printing parameters and post-processing methods were also compared. This study investigated the synthesis of CuCrFeNiTiAl high entropy alloy (HEA) from pure elements using selective laser melting (SLM). The objectives are to validate the feasibility of the HEA fabrication from elemental powder materials, and to examine the effect of various process conditions in SLM, such as laser power, point distance and laser exposure time, on the microstructures formed. The as-built samples under high, medium and low energy densities were characterized by X-ray diffraction (XRD), and the microstructures were observed using scanning electron microscopy (SEM). In this thesis, the mechanical behavior of the additively manufactured (AM) IN718 nickel-based superalloy and their correlations with the evolution of microstructure are studied comprehensively. The effects of manufacturing parameters, build orientations, and post processing procedures, i.e. standard heat treatment and hot isostatic pressing (HIP), on various mechanical properties including monotonic compression and tension strength, low cyclic fatigue performance, high cyclic fatigue behaviour, and fatigue crack growth behavior are investigated. The corrosion behavior of laser powder bed fusion produced (L-PBF-produced) titanium alloys involving flowing body fluid is still unclear. Therefore, this work investigates in vitro corrosion behavior and the characteristics of passive films formed on L-PBF-produced Ti–6Al–4V in both static and dynamic Hank’s solutions. Electrochemical measurements, immersion tests, X-ray photoelectron spectroscopy and scanning electron microscopy were conducted. In comparison to the L-PBF-produced Ti–6Al–4V in static Hank’s solution, the samples showed lower charge transfer resistance and higher passivation current density (anodic current density as well) in dynamic Hank’s solution.
