Joining Of Copper And Stainless Steel 304l Using Direct Metal Deposition, Xinchang Zhang, Yitao Chen, Tan Pan, Wenyuan Cui, Lan Li, Frank W. Liou

Mechanical and Aerospace Engineering Faculty Research & Creative Works

In the current study, the feasibility of joining pure copper (Cu) and stainless steel 304L (SS304L) through direct metal deposition process was investigated by material characterization. Samples were analyzed in terms of microstructure, elemental distribution, and tensile testing. Direct depositing pure copper on SS304L shows copper was mechanically rather than metallurgical bonded with SS304L due to the poor dissolubility of iron in copper. Iron was diffused into copper with a diluted distance of 1.5 mm and above that, pure copper deposits were obtained. Columnar structure was observed at the copper region near the interface while the columnar grains became finer …

Simulated Effect Of Laser Beam Quality On The Robustness Of Laser-Based Am System, Aaron Flood, Frank W. Liou

Mechanical and Aerospace Engineering Faculty Research & Creative Works

In many metal AM techniques, a laser is used as the heat source and in some applications, it can be advantageous to work off of the focal plane. When operating outside of focus, the beam quality of the laser can have drastic impacts on the ability to manufacture quality parts. This study investigates the effect of the beam quality and distance from the focal plan on the ability to deposit Ti-64, aluminum, and steel through the simulation of the blown powder process.

In-Situ Local Part Qualification Of Slm 304l Stainless Steel Through Voxel Based Processing Of Swir Imaging Data, Cody S. Lough, Xin Wang, Robert G. Landers, Douglas A. Bristow, James A. Drallmeier, Edward C. Kinzel

Mechanical and Aerospace Engineering Faculty Research & Creative Works

This paper demonstrates the potential for qualification through local part property prediction of 304L stainless steel parts manufactured by Selective Laser Melting (SLM). This is accomplished through voxel based processing of SWIR imaging data measured in-situ. Thermal features are extracted from time-series SWIR imaging data recorded from layer-to-layer to generate 3D point cloud reconstructions of parts. The voxel based data is indexed with localized measurements of SLM part properties (light-to-dark microstructural feature ratio, microhardness, μCT data) to demonstrate the correlations. Various features are extracted from the thermal history for comparison of their respective abilities to predict the resulting local part …

The goal of this paper is to evaluate internal defects in additively manufactured (AM) parts using FEA simulation. The resonant frequencies of parts are determined by the stiffness and mass involved in the mode shape at each resonant frequency. Voids in AM parts will change the stiffness and mass therefore shift the resonant frequencies from nominal. This paper will investigate the use of FEA to determine how much a void size, shape, and location will change the resonant frequencies. Along with where the optimal input and response locations are in order to find these frequency changes. The AM part evaluated …

Fielding Additively Manufactured (AM) parts requires evaluating both the part’s geometry and material state. This includes geometry that may be optically hidden. Both the geometry and material state affect the vibration response of the parts and modal analysis (identifying natural frequencies) has been shown to be effective for at least simple geometries using ex-situ methods (shaker table and impact hammer excitations). This paper investigates evaluation of the frequency response of metal parts inside the build chamber using the process laser to excite the parts during printing (Renishaw AM250). Vibrations in the part are measured with accelerometers connected to the build …

The Effect Of Cell Size And Surface Roughness On The Compressive Properties Of Abs Lattice Structures Fabricated By Fused Deposition Modeling, Leah Mason, Ming-Chuan Leu

Mechanical and Aerospace Engineering Faculty Research & Creative Works

Researchers looking to improve the surface roughness of acrylonitrile butadiene styrene (ABS) parts fabricated by fused deposition modeling (FDM) have determined that acetone smoothing not only achieves improved surface roughness but increases compressive strength as well. However, the sensitivity of ABS parts to acetone smoothing has not been explored. In this study we investigated FDM-fabricated ABS lattice structures of various cell sizes subjected to cold acetone vapor smoothing to determine the combined effect of cell size and acetone smoothing on the compressive properties of the lattice structures. The acetone-smoothed specimens performed better than the as-built specimens in both compression modulus …

Additive manufacturing has gained a lot of attention in the past few decades due to its significant advantages in terms of design freedom, lower lead time, and ability to produce complex shapes. One of the pivotal factors affecting the process stability and hence the part quality is the shielding gas flow in additive manufacturing. As extremely beneficial for the process, the shielding gas flow is often set at maximum supply to achieve enough gas cover over the substrate. This causes excessive quantity of shielding gas to be unutilized. Realizing the importance of shielding gas, various studies have been carried out …

During the part forming in laser powder bed fusion process, thermal distortion is one big problem due to the thermal stress which is caused by the high cooling rate and temperature gradient. Therefore, it is important to know the effect of process parameters on thermal and stress evolution in the melt zone. In this paper, a 3D finite element model for Selective Laser Melting (SLM) process based on sequentially coupled thermo-mechanical field analysis was developed for accurately predicting thermal history and surface features, like distortion and residual stress. Temperature dependent material properties for performed material 304L stainless steel are incorporated …

Finite Element Analysis (FEA) is used to predict the transient thermal cycle and optimize process parameters to analyze these effects on deformation and residual stresses. However, the process of predicting the thermal history in this process with the FEA method is usually time-consuming, especially for large-scale parts. In this paper, an effective predictive model of part deformation and residual stress was developed for accurately predicting deformation and residual stresses in large-scale parts. An equivalent body heat flux proposed from the single layer laser scan model was imported as the thermal load to the layer by layer model. The hatched layer …

Active-Passive Dynamic Consensus Filters For Linear Time-Invariant Multiagent Systems, J. Daniel Peterson, Tansel Yucelen, S. Jagannathan

Mechanical and Aerospace Engineering Faculty Research & Creative Works

Active-passive dynamic consensus filters consist of a group of agents, where a subset of these agents is able to observe a quantity of interest (i.e. active agents) and the rest are subject to no observations (i.e. passive agents). Specifically, the objective of these filters is that the states of all agents are required to converge to the weighted average of the set of observations sensed by the active agents. Existing active-passive dynamic consensus filters in the classical sense assume that all agents can be modeled as having single integrator dynamics, which may not always hold in practice. Motivating from this …

Stabilization Of Homoclinic Orbits Of Two Degree-Of-Freedom Underactuated Systems, Nilay Kant, Ranjan Mukherjee, Hassan K. Khalil

Mechanical and Aerospace Engineering Faculty Research & Creative Works

A hybrid controller for stabilization of homoclinic orbits of two degree-of-freedom (DOF) underactuated systems is proposed. The controller is comprised of continuous-time inputs, impulsive brakings, and virtual impulsive inputs for resetting of the passive coordinate. Impulsive brakings of the active coordinate result in instantaneous negative changes in the mechanical energy of the system. An impulsive dynamical system framework is adopted for modeling the hybrid dynamics and a Lyapunov function is defined for stabilization of the orbit. Sufficient conditions for stabilization are presented such that the Lyapunov function decreases monotonically under the action of the continuous inputs and undergoes negative jumps …

A Set-Theoretic Model Reference Adaptive Control Architecture With Dead-Zone Effect, Ehsan Arabi, Tansel Yucelen

Mechanical and Aerospace Engineering Faculty Research & Creative Works

By introducing a system error dependent learning rate, the recently proposed set-theoretic model reference adaptive control architecture provides user-defined worst-case performance guarantees on the system error between an uncertain dynamical system of interest and a given reference model. In this architecture, the adaptation process is always active. However, it is of practical interest to stop the adaptation process when it is not needed (i.e., in the presence of small system errors). Motivated from this standpoint, we present a new set-theoretic model reference adaptive control architecture with dead-zone effect. The key feature of our framework utilizes a modified and continuous generalized …

Hydrothermal carbonization (HTC) is a promising technology to convert wet wastes like septic tank wastes, or septage, to valuable platform chemical, fuels, and materials. However, the byproduct of HTC, process liquid, often contains large amount of nitrogen species (up to 2 g/L of nitrogen), phosphorus, and a variety of organic carbon containing compounds. Therefore, the HTC process liquid is not often treated at wastewater treatment plant. In this study, HTC process liquid was treated with algae as an alternative to commercial wastewater treatment. The HTC process liquid was first diluted and then used to grow Chlorella sp. over a short …

Estimation Of The Region Of Attraction Of Underactuated Systems And Its Enlargement Using Impulsive Inputs, Nilay Kant, Ranjan Mukherjee, Dhrubajit Chowdhury, Hassan K. Khalil

Mechanical and Aerospace Engineering Faculty Research & Creative Works

Stabilization of an equilibrium point is an important control problem for underactuated systems. For a given control design, the ability of the system to remain stable in the presence of disturbances depends on the size of the region of attraction of the stabilized equilibrium. The sum of squares and trajectory reversing methods are combined together to generate a large estimate of the region of attraction. Then, this estimate is effectively enlarged by applying the impulse manifold method, which can stabilize equilibria from points lying outside the estimated region of attraction. In this paper, the generality of the approach is demonstrated …

Generation Of Nondiffracting Vector Beams With Ring-Shaped Plasmonic Metasurfaces, Yuchao Zhang, Xiaodong Yang, Jie Gao

Mechanical and Aerospace Engineering Faculty Research & Creative Works

Nondiffracting Bessel, Mathieu, and Weber vector beams are generated by using ring-shaped plasmonic geometric metasurfaces. The nondiffracting vector beam is produced by the superposition of two off-axis right-handed and left-handed circularly polarized nondiffracting scalar beams described by the Whittaker integral, which are simultaneously generated by a single metasurface with the ring-shaped phase profile. The polarization states of the generated nondiffracting vector beams are analyzed by the Stokes parameters and the orbital angular momentum states are measured by the beam interference. In addition, the selfhealing properties of nondiffracting vector beams are further demonstrated, showing that not only the beam profiles but …

Analysis Of Geometric Accuracy And Thickness Reduction In Multistage Incremental Sheet Forming Using Digital Image Correlation, Mercedes M. Gonzalez, Nathan A. Lutes, Joseph D. Fischer, Mitchell R. Woodside, Douglas A. Bristow, Robert G. Landers

Mechanical and Aerospace Engineering Faculty Research & Creative Works

Incremental Sheet Forming (ISF) is a freeform manufacturing method whereby a 3D geometry is created by progressively deforming a metal sheet with a single point tool following a defined trajectory. The thickness distribution of a formed part is a major consideration of the process and is believed to be improved by forming the geometry in multiple stages. This paper describes a series of experiments in which truncated cone geometries were formed using two multistage methods and compared to the same geometry formed using the traditional single stage method. The geometric accuracy and thickness distributions, including 3D thickness distribution plots, of …

Iterative Learning Control Of Single Point Incremental Sheet Forming Process Using Digital Image Correlation, Joseph D. Fischer, Mitchell R. Woodside, Mercedes M. Gonzalez, Nathan A. Lutes, Douglas A. Bristow, Robert G. Landers

Mechanical and Aerospace Engineering Faculty Research & Creative Works

Single Point Incremental Sheet Forming (SPIF) is a versatile forming process that has gained significant traction over the past few decades. Its increased formability, quick part adaption, and reduced set-up costs make it an economical choice for small batch and rapid prototype forming applications when compared to traditional stamping processes. However, a common problem with the SPIF process is its tendency to produce high geometric error due to the lack of supporting dies and molds. While geometric error has been a primary focus of recent research, it is still significantly larger for SPIF than traditional forming processes. In this paper, …

Nanoparticle Injector For Photonic Manipulators Using Dielectrophoresis, Jaykob Maser, Joshua Rovey

Mechanical and Aerospace Engineering Faculty Research & Creative Works

We describe the concept of a dielectrophoretic nanoparticle injector and its use in a plasmonic/photonic-based nanoparticle manipulation system. Particle motion is achieved by generating an electrostatic, non-uniform field between two tilted plates and applying the corresponding dielectrophoretic force to net-neutral nanoparticles. We investigate the dependence the dielectrophoretic force has on the plate angle of the charged plates as well as their separation distance, dielectric filler material, and exit interface membrane. Our results indicate an increasing average and maximum dielectrophoretic force attainable in the axial direction with corresponding decreasing plate angle and gap distance. The model also predicts larger field variation …

Bulk-Explosion-Induced Metal Spattering During Laser Processing, Cang Zhao, Qilin Guo, Xuxiao Li, Niranjan Parab, Kamel Fezzaa, Wenda Tan, Lianyi Chen, Tao Sun

Mechanical and Aerospace Engineering Faculty Research & Creative Works

Spattering has been a problem in metal processing involving high-power lasers, like laser welding, machining, and recently, additive manufacturing. Limited by the capabilities of in situ diagnostic techniques, typically imaging with visible light or laboratory x-ray sources, a comprehensive understanding of the laser-spattering phenomenon, particularly the extremely fast spatters, has not been achieved yet. Here, using MHz single-pulse synchrotron-x-ray imaging, we probe the spattering behavior of Ti-6Al-4V with micrometer spatial resolution and subnanosecond temporal resolution. Combining direct experimental observations, quantitative image analysis, as well as numerical simulations, our study unravels a novel mechanism of laser spattering: The bulk explosion of …

Fast Yield Estimation Of Multi-Band Patch Antennas By Pc-Kriging, Xiaosong Du, Leifur Leifsson, Slawomir Koziel

Mechanical and Aerospace Engineering Faculty Research & Creative Works

The PC-Kriging metamodeling method is proposed for yield estimation of multi-band patch antennas. PC-Kriging is a combination of polynomial chaos expansion (PCE) and Kriging metamodeling, where PCE is used as a trend function for the Kriging interpolation metamodel. The method is demonstrated on the Ishigami analytical function and a dual-band patch antenna. The PC-Kriging is shown to reach the prescribed accuracy limit with significantly fewer training points than both PCE and Kriging. This translates into considerable computational savings of yield estimation over alternative metamodel-based procedures and direct EM-driven Monte Carlo simulation. The saving are obtained without compromising evaluation reliability.

On The Anisotropic Behavior Of Electrodes For Electrical-Based Monitoring Of Cfrp Laminated Composites, Khaled Almuhammadi, Arief Yudhanto, Gilles Lubineau

Mechanical and Aerospace Engineering Faculty Research & Creative Works

Electrical impedance tomography (EIT) is a promising structural health monitoring technique for carbon fiber-reinforced polymer (CFRP) composites. EIT technique has been specifically adopted as a non-destructive testing method along with the electrical characterization methods. Electrodes are the primary component in any EIT system because they act as an interface connecting the instrument/hardware to the structure under inspection. Simulation of electrical inspection of CFRP usually assumes the electrodes to be electrically isotropic interfaces. We show here that such isotropic assumption is a very poor approximation. We experimentally investigated the electrodes contact impedance behavior on CFRP-laminated composite specimens for different surface processing …

We present, for the first time, an experimental investigation of internal strain monitoring in thermoplastic composites subjected to quasi-static indentation and low-velocity impact using embedded fiber Bragg gratings (FBGs). The goal is to highlight the interest and limitations of the in-core instrumentation of glass fiber-reinforced polypropylene laminates subjected to these two classical loading conditions. We propose an instrumentation strategy utilizing FBGs that is expected to provide a reliable set of internal strain values and strain rates, which can be used for the analysis of the damage behavior and the validation of a numerical mesoscale model of laminates. Based on a …
