Magnesium is a potential replacement for steels and aluminum in strength applications. Despite desirable strength and weight properties, magnesium is costly to manufacture. To reduce manufacturing costs, extensive research has been done on is a phenomenon called twinning, where a large group of magnesium atoms collectively reorient from a base orientation to a new orientation. This reorientation caused by twinning has the potential to enable easier material deformation, allowing for less costly manufacturing. Origami has been investigated and demonstrated for engineering applications in recent years. Many techniques for accommodating the thickness of most engineering materials have been developed. In this work, tables comparing performance and manufacturing characteristics are presented. These tables can serve as useful design tools for engineers when selecting an appropriate thickness-accommodation technique for their application. The use of bent sheet metal for panels in thick-origami mechanisms shows promise as a panel design approach that mitigates several trade-offs between performance and manufacturing characteristics. This paper describes the efforts of the author to incorporate tools into an undergraduate engineering course to help facilitate better learning and assess proficiency more effectively by avoiding the illusion of learning. Several techniques are used, including suggestions from the recent book Make It Stick by Brown, Roediger, and McDaniel. The modern engineering design process includes computer software packages that require approximations to be made when representing geometries. These approximations lead to inherent discrepancies between the design geometry of a part or assembly and the corresponding manufactured geometry. Further approximations are made during the analysis portion of the design process. Manufacturing defects can also occur, which increase the discrepancies between the design and manufactured geometry. These approximations combined with manufacturing defects lead to discrepancies which, for high precision parts, such as jet engine compressor blades, can affect the modal analysis results. Throughout the past twenty-five years the process of designing and manufacturing a product has been revolutionized by the integration of Computer Aided Design (CAD). Although three-dimensional solid modeling, or 3-D CAD offers a better representation of the product in a virtual environment, it can be complicated and difficult to learn. This thesis developed high-torque-capacity floating opposing arm clutches that are manufactured with standard economical manufacturing processes, while maintaining critical performance characteristics. Contact engagement speed and torque capacity models were created for the Hoffco-Comet, floating-opposing-arm (FOA), and floating 1 (F1) clutches. Sensitivity analyses were performed to identify key design parameters. A robust compliant FOA clutch was designed by minimizing the tolerance for both contact engagement speed and torque capacity. The robust design insures that the clutch will operate within the prescribed application constraints. Additional modeling showed that using a layered clutch would significantly tighten the contact engagement speed and torque performance …
