Since its invention in 1981, the cold spray (CS) additive manufacturing (AM) process has been studied and optimized to produce well-adhered, dense material coatings. CS can operate at a wide range of temperatures if the feed material remains in a solid state. Copper and zinc were studied to characterize and understand the effects of heating element voltage, travel speed, and standoff distance on deposit porosity, grain size, microhardness, and coating thickness. This project employs multi-instrument materials characterization to analyze material made with the “Cold Spray” additive manufacturing process. Cold spray is an emerging additive manufacturing technique with unique benefits resulting from its low temperature adhesion process induced by plastic deformation. Metallic powder collides at high speeds creating three dimensional materials and coatings without the need for melting. Copper cold sprayed specimens were analyzed using a series of imaging techniques to characterize the microstructure at varying levels of detail and magnification. Enhanced Accident Tolerant Fuels (ATFs) systems for light water reactors require higher temperature oxidation resistance in steam environments than the current UO2 – zirconium fuel system. Investigating the ATF materials’ surface properties is needed as they have evidenced to affect the Critical Heat Flux (CHF), which is an important parameter of the thermal-hydraulic performance required to provide safety margins. In this dissertation, the surface properties of FeCrAl alloys (APMT and C26M), Zircaloy-2, Zircaloy-4, and Cr-coating on Zircaloy-4 substrates produced by Physical Vapor Deposition (PVD) and Cold Spray (CS) were investigated according to their chemistry, topography, and wettability.
