This thesis aims to turn the tides on the orbital debris issue through the fabrication and demonstration of a compact, biomimetic, and adaptive shape memory alloy actuated orbital debris remover. The design, referred to as Starfish, is discussed in detail along with its fabrication process and object capture ability. A hard skeleton crafted from PETG was combined with shape memory alloy wires and extension springs to create a biomimetic structure that operates similar to the human hand, capable of gripping a wide range of objects. As the use of composites continues to grow across aerospace, naval, automotive, construction, 3D printing, and other countless industries, so does the desire to continuously improve their mechanical properties. Improving the adherence of the fiber-matrix interface is one important step for amplifying the capabilities of composites. Work has been performed in modifying carbon fibers by growing zinc oxide (ZnO) nanorods in the fiber surface using a hydrothermal approach, increasing interfacial area and fiber-matrix friction. The future of spaceflight is threatened by the increasing amount of space debris, especially in the near-Earth environment. To continue operations, accurate characterization of hypervelocity fragment propagation following collisions and explosions is imperative. While large debris particles can be tracked by current methods, small particles are often missed. This paper presents a method to estimate fragment fly-out properties, such as fragment, velocity, and mass distributions, using machine learning. Previous work was performed on terrestrial data and associated simulations representing space debris collisions. The carbon fiber/epoxy interface is of great importance in composite design due to its load transfer mechanisms from the weak epoxy to the stronger fiber. Improving the strength of the interface reduces the risk of failure at the interface and improves the load transfer to the fiber. In this study, two types of nano-species ZnO nanowires and nickel-based metal organic frameworks were grown on carbon fibers to improve the interfaces. These materials are desirable due to their high strength, resistance to creep, corrosive environment, and high temperature. It has been well documented that material fatigue is characterized by material microstructure, type of loading, and other parameters. Currently, research into the effects of fatigue on complex materials like nickel-based superalloys is being pursued. Composite laminates of unsymmetric layup families often exhibit twin stable shapes at room temperature, a phenomenon known as bistability. Unsymmetric bistable composite laminates have often been suggested for applications in aerospace morphing structures, damping, and energy storage, because of their ability to easily change their shape while being homogenized with the rest of the composite structure.

This study analyzes the mechanisms responsible for bistability in unsymmetrical [0/0/90/90] laminates through a combination of experiments and modeling. Researchers are unlocking the potential of Continuous Fiber Reinforced Composites for producing components with greater strength-to-weight ratios than state of the art metal alloys and unidirectional composites. The key is the emerging technology of topology optimization and advances in additive manufacturing. Topology optimization can fine tune component geometry and fiber placement all while satisfying stress constraints. However, the technology cannot yet robustly guarantee manufacturability. For this reason, substantial post-processing of an optimized design consisting of manual fiber replacement and subsequent Finite Element Analysis (FEA) is still required.

Ni-based superalloys are largely used in the aerospace industry as critical components for turbine engines due to their excellent mechanical properties and fatigue resistance at high temperatures. A hypothesis to explain this atypical characteristic among metals is the presence of a cross-slip mechanism. This research aims to establish the effect of hole cold expansion on fatigue life of pre-cracked material under aggressive environment. A relationship between crack propagation and secondary crack initiation was established for AA2024-T3 cold worked holes subjected to cyclic loads to determine the impact on fatigue life of joints in presence of saline solution. Galvanic corrosion of a steel fastener/aluminum plate assembly was investigated assuming the presence of cracks in the aluminum plates, whose growth will be monitored in-situ with a digital microscope throughout the fatigue process. This research explores the modeling of a cracked structure using a linear elastic finite element method (FEM) analysis with the objective of determining the stress intensity factor (SIF) for complex geometries. The analysis uses a mapping of the stress concentration area ahead of the crack tip to asymptotically determine the SIF. For model calibration, Irwin’s approximation method was used in two known crack case solutions subjected to a uniform tensile loading (Mode I – Opening) with fixed geometric dimensions. In the aerospace industry, there is a desire for increased thermal and mechanical properties of sealing materials. In this thesis, porous Hastelloy-X alloy scaffolds with 80% porosity, currently used for fabricating seals in turbine applications, were used as the base material. The microstructure of the porous Hastelloy-X scaffolds was infiltrated using a room temperature curing silicate colloid (trade name -Dichtol HTWG Hydro #2506) and a novel zirconia based colloid to fabricate the metal matrix composites.
