This study compares two methods for estimating the fatigue limit of 17-4 PH stainless steel (H900): the Dixon–Mood staircase and Kujawski 1/Nf linear method. Tests were conducted on an MTS Acumen 3 kN system under axial tension–tension loading at R = 0.1 and 50 Hz, following the standard practice defined in ASTM E466-15. Flat specimens were fabricated by water-jet cutting and polished. Tensile tests verified mechanical properties consistent with published data for the H900 condition. Fifteen specimens tested by the staircase method yielded a mean fatigue limit of 1138 MPa. The 1/Nf analysis using four specimens produced 1159 MPa, 2 …

This thesis presents an in-depth investigation into the classification and prediction of surface defects in aluminum sand castings using a combination of experimental trials and machine learning techniques. Key process variables such head height, pouring temperature, resin %, sand type and process were systematically varied to study their influence on defects like veining, and burn-on. Comparative analysis indicated superior performance of the deep learning model in handling nonlinear interactions between process parameters. The study emphasizes the importance of integrating data-driven models with foundry practices to enhance surface quality, reduce rework, and support intelligent decision-making in casting operations.

Copper sulfide tailings from past and present mining operations are important secondary sources of critical elements such as tellurium (Te), a key component in cadmium–telluride photovoltaic solar cells. Characterization of tailing streams from copper porphyry (CP) ore flotation revealed that Te-bearing minerals are predominantly hosted in pyrite, which is usually depressed and discarded. Enhancing pyrite recovery is therefore a critical first step toward concentrating Te minerals for downstream extraction. "A novel model, rooted in time-dependent nucleation theory, has been created to explore how rapid solidification affects the extended solubility in metal alloys. This model was used to forecast solubility concerning undercooling in multiple binary aluminum (Al) alloys, and its predictions for both eutectic and peritectic systems closely match experimental data. It was demonstrated that this developed model surpasses the T0 line method, which does not consider the kinetic aspects of nucleation. “Thermomechanical processing necessary to produce DP 980 steel using CASTRIP hot band was investigated. The resultant steel has an ultimate tensile strength of 1038 MPa, yield strength of 744 MPa, and total elongation of 8.6%. These mechanical properties were achieved by batch annealing the hot band at 649°C for 48 hours and cold rolling to a 20% reduction. The steel was continuously annealed to simulate a galvanization cycle with an intercritical temperature of 810°C. Historically, electroplated cadmium with a chromate conversion coating (CrCC) has been used to meet corrosion and contact resistance standards. However, replacements are needed for these materials because they are toxic and carcinogenic. Electroplated γ-ZnNi has been identified as an acceptable alternative to Cd. This study evaluated commercially available Zr-based thin films and sealers as passivations for potential replacement of CrCCs. Ten different passivations were tested and compared with bare γ-ZnNi. "A dip tester was designed and built at Missouri University of Science and Technology to test the effects of the primary alloying elements (Mn, Si, and Al) of Fe-Mn-Al-Si-C type 3rd generation advanced high strength steel (AHSS) alloys, dipping superheat, and dipping speed on the heat transfer during rapid solidification. The difficulties associated with casting 3rd generation AHSS were compiled as well to serve as a best-practices guide. "FeMnAlSiC steels which exhibit two-stage transformation induced plasticity (TRIP) behavior characterized by the γ→ε→α' dual stage martensitic transformation promise to take a leading role in the development of 3rd generation advanced high strength steels. The crystallographic orientation relationship of the γ→α' and γ→ε athermal martensitic transformations in these steels has been determined as the Kurdjumov-Sachs and the Shoji-Nishiyama, respectively. Six crystallographic variants of α-martensite consisting of three twin-related variant pairs were observed in ε- bands. "Melting of micron-sized (0.2 to 3 µm diameter) indium particles embedded in an aluminum matrix was discovered to produce acoustic emission. Melting of embedded immiscible particles produces a pure dilation during the phase transformation and has no long-range diffusion field to control the speed of transformation. It was found that acoustic emission can no longer be considered as a criterion of displacive transformations and that melting of micron-sized embedded particles is strain energy controlled. The goal of this research was to determine the process conditions that would produce a tough Fe-Mn-Al-C alloy and the appropriate mold design to produce a defect-free P900 plate.
Notch toughness of age-hardenable Fe-Mn-Al-C alloys decreases as phosphorus increases. "A lack of understanding of corrosion fatigue in friction stir welded aluminum joints prevents friction stir welding from being implemented in aerospace applications. Fatigue testing reveals a 60-75% reduction in the fatigue life of friction stir welded aluminum lap joints immersed in 3.5% NaCl solution (corrosion fatigue) compared with that of lap joints tested in ambient air. The loss in fatigue life is attributed to accelerated fatigue cracking due to hydrogen environment embrittlement. Two polymer sealant candidates are investigated: silicone rubber and nylon-11.
