Fused deposition modeling (FDM) is an additive manufacturing (AM) process which can create parts with complex geometries in their final shape without need for additional specialized tools or devices. The FDM process builds parts by adding material layer by layer only where it is needed, saving energy, costs, production time for complex parts, and minimizing waste. Additive manufacturing, also called three-dimensional (3D) printing, is an emerging technology for printing net-shaped components layer by layer for applications in automotive, aerospace, biomedical and other industries. In addition to the vast design freedom offered by this approach, metal 3D printing via laser powder-bed fusion (L-PBF) involves large temperature gradients and rapid cooling and provides exciting opportunities for producing microstructures and mechanical properties beyond those achievable by conventional processing routes. Although there are different ways that advanced manufacturing can be performed, the use of single-point heat sources has become the standard to control a final product’s properties. It is imperative to understand how the heat source used in the different advanced manufacturing processes affect the microstructure of interest. The intimate relationship between the heat source and microstructure allows for controlling and tailoring a part’s properties. Modern aerostructures, including wings and fuselages, increasingly feature sandwich structures due to their high-energy absorption, low weight, and high flexural stiffness. The face sheet of these sandwich structures are typically thin composite laminates with interior honeycombs made of Nomex or aluminum. Standard cores are structurally efficient, but their design cannot be varied throughout the structure. AM processes are finding applications in many industrial sectors such as aerospace, automotive, biomedical, and mold tooling. The overarching goal of this dissertation is to better understand the underlying process-structure relationships in play during the implementation of a spot melt strategy for metal additive manufacturing, which has become a popular alternative to the conventional raster melt strategy for site-specific microstructure control. In the first part of this dissertation, the effect of a spot melt strategy on the solidification texture, variant selection, phase fraction, and their variations along the build height of an E-PBF Ti-6Al-4V is investigated in comparison to a conventional linear melt strategy using high-energy synchrotron x-ray diffraction. Functionally gradient materials (FGMs) of CuSn10 and Inconel 718 were fabricated via a hybrid directed energy deposition (DED) system. The objective of the present thesis is to determine the feasibility of manufacturing CuSn10 and Inconel 718 FGMs via DED and investigate the physical and mechanical properties and the microstructures of the resulting FGMs. The physical tests comprised of conductivity and Seebeck coefficient measurements. The microstructure analysis and mechanical testing include microscopic imaging, scanning electron microscopy (SEM), energy dispersive spectroscopy (EDS), and hardness test. In addition, compressive strength test was performed to analyze the interface bonding behaviors.

AM components can have widely different properties based on process parameters. We review the process rates and energy intensities of various additive processing technologies and focus on recent progress in improving these metrics for laser powder bed fusion processing of metals, and filament and pellet extrusion processing of polymers and composites. Over the last decade, observed progress in raw build rates has been quite substantial, with laser metal processes improving by about 1 order of magnitude, and polymer extrusion processes by more than 2 orders of magnitude. We develop simple heat transfer models that explain these improvements, point to other possible strategies for improvement, and highlight rate limits. We observe a …

Additive manufacturing has become a highly researched topic in recent years all over the world. The current research evaluates the merits of additive manufacturing based on the mechanical, microstructural, and fracture properties of additive manufactured AlSi10Mg test specimens. The additive manufactured build plates consisted of tensile and fatigue test specimens. They were printed in the 0°, 30°, 60°, and 90° orientations relative to the build platform. Tensile and dynamic fatigue tests were conducted followed by microstructural characterization and fracture analysis. A wrought 6061 T6 aluminum alloy was also tested for comparison. An alloy was fabricated with Ti-6Al-4V and Nb powder using laser deposition (LD) to form a compositional gradient. The gradient was deposited, starting with Ti-6Al-4V powder, onto a forged Ti-6Al-4V substrate in an Argon environment. Niobium (Nb) composition increased by 4-at.% with each layer deposited until the composition reached 100-at.% Nb. This process yielded steep thermal gradients and affected the microstructure and mechanical properties across the compositional gradient. To observe the microstructural changes in the alloy, an etched gradient was viewed with optical microscopy at 1000x, where the grain structure was observed to be an acicular α phase at 100-at.% …
