The purpose of this research is to contribute to the Grid Interactive Steelmaking with Hydrogen (GISH) project. This research investigates the viability of both producing and melting Direct-Reduced Iron (DRI) utilizing hydrogen. Conventional CO reduced DRI will be referred to as “C-DRI” and DRI produced using hydrogen gas will be referred to as “H-DRI”.
An H-DRI pilot plant was constructed in Golden Colorado. The pilot plant was commissioned and successfully operated four campaigns. Heterogeneous nucleation during solidification plays a key role in structure formation of different types of iron-based alloys, including steels and cast irons. A review summarizes the novel theoretical methods which were used to understand the nature of heterogeneous nucleation in iron-based alloys. An ab initio simulation of atomic adsorption was used to predict the activity of heterogeneous nuclei, and the thermodynamic methods were applied to design conditions for desired precipitate formation in the iron melts. A high-resolution TEM study of individual nucleus and statistics of nuclei family, obtained from an automated SEM/EDX analysis, illustrates a possibility to design processes of …

Corrosion in maritime ballast tanks is a major driver of maintenance costs and operational risks for maritime assets. Inspections are hampered by complex geometries, hazardous conditions, and the limitations of conventional methods, particularly visual assessment, which struggles with subjectivity, accessibility, and early detection, especially under coatings. This paper critically examines these challenges and explores the potential of Light Detection and Ranging (LiDAR) and Hyperspectral Imaging (HSI) to form the basis of improved inspection approaches. The outgassing properties of bare and magnetite-coated AISI 1020 low-carbon steel vacuum chambers were evaluated to establish material selection criteria for extreme high vacuum applications, namely, to explore the possibility of using these materials to build next-generation spin-polarized photoelectron guns. Water outgassing measurements using the throughput method revealed that the magnetite-coated chamber exhibited five times lower outgassing at room temperature prior to baking, but this advantage disappears after 80 °C baking. Hydrogen outgassing measurements demonstrated significant differences after intensive heat treatment: the bare low-carbon steel vacuum chamber achieved a specific outgassing rate of 9.6 × 10−16 Torr L s …

Cold-formed tub girders provide an effective steel solution for short-span bridges. The girders are often delivered with an open top with stay-in-place forms installed on site. Walkways may be installed to the side of the girder that can induce significant torsion rotations in the open cross section. Full scale tests on girder specimens have shown that installing one or two panels of stay in place forms at the ends of the girder can significantly reduce the torsion rotation of the girder by providing warping resistance. This research project focuses on understanding how various soil properties affect the corrosion of buried pipelines that are protected by cathodic protection (CP) systems. Specifically, the study seeks to evaluate key soil characteristics, including resistivity, moisture content, and pH levels to determine their influence on the efficiency of CP systems in mitigating corrosion. Through controlled laboratory experiments, carbon steel specimens were exposed to a range of simulated soil conditions to mimic real-world environments. Every year, thousands of cast-steel railcar couplers suffer from corrosion-initiated fatigue cracking in similar areas of the coupler’s knuckle; between 2015 and 2018 about 90,000 knuckles were replaced, otherwise these couplers would have been at risk for unexpected failures. These types of couplers have been common in industrial use as early as 1932, hence it is desirable for a countermeasure to the fatigue cracking that does not involve significantly altering the geometry or casting process. At Charter Steel's NDT Processing Plant located in Cleveland, Ohio, a concern has arisen regarding the recently implemented bar straightening and UT (Ultrasonic Testing) equipment. A substantial amount of mill scale, which is typically removed during the straightening process, is persisting on the bar’s surface throughout most of the NDT procedure. This lingering scale has been observed to flake off once inside the UT equipment, introducing unwanted noise and phantom peaks into the UT readings. Mold Flux plays a critical role in continuous casting of steel. Along with many other functions, the mold flux in the gap between the solidifying steel shell and the mold serves as a medium for controlling heat transfer and as a barrier to prevent shell sticking to the mold. This research reports a distributed fiber optic high-temperature sensing system tailored for applications in the steel industry and various other sectors. Recent advancements in optical sensor technology have led to the exploration of sapphire crystal fibers as a solution for sensing in harsh environments. Utilizing a femtosecond (fs) laser, cascaded fiber Bragg gratings (FBGs) were meticulously fabricated within a multimode sapphire optical fiber. The increased lethality of recently fielded projectiles mandates a proportional escalation in armor performance. Recent advancements in ceramic technologies have allowed designers to incorporate harder but more brittle materials into hard armor designs to defeat yet more capable penetrating projectiles. Ceramics suffer from the feature of shattering, however, even when impacted by threats below their design parameters. While this shattering mechanism is used effectively to dissipate energy from high-energy rifle projectiles, it is wasted on low-energy projectiles, and can result in easily damaged lifesaving gear, both of which are undesirable in combat. High hardness steels can be affected by delayed brittle cracking often attributed to hydrogen embrittlement. Improved resistance to hydrogen embrittlement would be beneficial to many industries including military, automotive, and high-rise construction. While other prevention methods include coating, trapping, and barriers, design efforts in this study were focused on improving intrinsic properties to be more resistant to hydrogen embrittlement. Four alloys targeting 477 – 534 HB were designed and produced in-house and compared against a commercial grade 500 HB alloy. Locally slender open cross-section members are susceptible to significant twisting and high warping torsion stresses. Torsion considerations are complicated by whether it is derived as a first-order effect from loading or a second-order effect from instability. Previous direct torsion experiments on lipped channels have shown significant inelastic reserve in limited cases. The current design for combined bending and torsion interaction has some limitations, including only considering the first yield in torsion and ignoring the cross-section slenderness in torsion. In this work, the critical pitting temperature (CPT) will be observed for a selection of austenitic (316LN and 24100) and duplex (2205), and lean duplex (2304, 2001) stainless steels in simulated concrete pore solution. To study the influence of temperature on the pitting stability of the stainless steels, three temperatures were tested: 25oC, 45oC, and 65oC for cyclic potentiodynamic polarization (CPP) and electrochemical impedance spectroscopy (EIS). Electrochemical properties of the interfaces we studied via EIS analysis. Kinetics were studied via CPP testing. AISI 1020 is widely used in many different industries due to its high strength, high ductility, high machinability, and good weldability. AISI 1020 has a number of applications. Low carbon steel can be used on a macroscale to build bridges, and low carbon steel can be used on smaller scales such as Lawnmower blades. Nickel-Tungsten (Ni-W) coatings via the pulse reverse current method have been under development as a potential replacement for typical Chromium/Cadmium coatings. To increase the effectiveness of Ni-W as a coating, dopants have been tested to decrease microcracks and pores and increase overall tribological performance. Previous research by Timken Engineered Surfaces Laboratory showed that Ni-W doped with TiO2 nanoparticles had a positive effect on coating performance. ”Ceramic filters are routinely used in steel foundries to remove non-metallic inclusions from steel melt. Removal efficiency for both solid and liquid inclusions by magnesia-stabilized zirconia foam filters (10ppi) were evaluated and distribution of the captured inclusions through the filter thickness was also investigated. A mold design was developed using a commercial computational fluid dynamics software package to produce two castings that fill simultaneously, one with a filter and the other without a filter, from a single ladle pour, while also matching the fill rates and avoid turbulence and reoxidation during pouring. Effects of zinc-coated steel type and steel surface sandblasting pretreatment in the solid-liquid compound casting of layered type steel/aluminum bimetals were investigated. The Zn coating behavior and its effects on interfacial microstructure evolution and fracture mechanism were also discussed. The aluminum fluidity in thin plate type flow channels formed by the steel insert and the mold wall primarily depended on the insert surface roughness and secondarily on the wettability. As-galvanized (GI) steel/aluminum bimetal joints showed the bonding strength of 20 MPa and more, while galvannealed (GA) steels showed poor bonding. The specific strength of lightweight lattice structures built with SLM is of interest to the aerospace industry. Honeycombs were manufactured with increasing wall thicknesses (which increases density) and tested under compression. The optimal strength to density ratio was determined from the resulting data. The build quality was also evaluated to determine how/if the results were influenced by the specimen quality. Differences between the nominal and as-built geometry were identified, but considered to be minimal. This investigation details the effect of a quench-and-temper processing treatment on the mechanical properties of a microalloy steel being considered for use as a pipeline flange. Microalloy steels are normally processed via Thermo-Mechanically Controlled Processing (TMCP) due to the increased strength from ferrite grain refinement; however, the geometry of a pipeline flange requires post processing beyond TMCP which diminishes the strengthening effect provided by TMCP. An investigation was performed to measure the efficiency of solid alumina inclusion removal by filtration during casting. A mold design was developed using modeling software to produce two castings that fill simultaneously, one with a filter and the other without a filter. The design avoided vortex formation and thus air entrainment, which helped to avoid reoxidation inside the mold cavity. Samples from these castings were analyzed utilizing an SEM/EDS system with automated feature analysis (AFA) to measure the efficiency of inclusion removal using a 20 ppi zirconia foam filter. The US Department of Defense is interested in developing, understanding, and optimizing process parameters for low alloy (4340/4140 steel) for the powder bed fusion process. Low alloy steel is used in parts where high strength and toughness are required. During parameter optimization, several aspects of the process are investigated. Powder size and morphology optimization is important for manufacturability because adequate packing is required to produce full density components. Microstructure evaluation is used in order to provide insight into parameters that lead to optimal mechanical performance and recoating performance.
