The anodising process for clad and bare AA2024-T3 has been optimised as a surface preparation technique prior to sol-gel coating deposition. The combination of anodised aluminium surfaces and organically functionalised sol-gel chemistry have been investigated to impart elevated corrosion resistance and increased mechanical properties to the aluminium metal. A duplex anodising process has been developed to utilise the natural corrosion resistance properties of sulphuric acid anodising with the adhesion and hosting properties of phosphoric acid anodising. The inclusion of zirconium precursors to prepare organosilane solgel coatings improves the corrosion protection performance of the coatings on aluminium and steel. The inherent differences in the hydrolysis rates of the silane and zirconium precursors, various ligands were used to control the hydrolysis by decreasing the number of reactive alkoxide group. Hybrid sols were synthesised using 3-(trimethoxysilyl) propylmethacrylate (MAPTMS) and zirconium n-propoxide chelated with organic ligands including different organic acids, acetyl acetone and 2 2’ bipyridyl. Traditional anti-corrosion technology has relied heavily on using reducible metal species, predominantly hexavalent chromium (Cr(VI)), for protecting reactive metal alloys such as aluminium which is extensively used in the aerospace sector. However, the impending changes in the use of Cr(VI) in Europe and the United States have forced aerospace manufacturers to examine alternative materials for protecting aluminium. One of the most promising alternatives being investigated are organosilane based sol-gels containing anticorrosion additives.
