"This research was conducted to characterize the powder properties using different characterization techniques to enhance the powder behavior in the Laser Powder Bed Fusion (LPBF) process. One of the shortcomings of LPBF process is the high cost of gas-atomized powder feedstock. To overcome this downside, the cheaper water-atomized powder was characterized and used in LPBF process, and its performance was compared with those of gas-atomized powder. In this paper, a TiNiCu shape memory alloy single-wall structure was fabricated by the directed energy deposition technique with a mixture of elemental Ti, Ni, and Cu powders following the atomic percentage of Ti50Ni45Cu5 to fully utilize the material flexibility of the additive manufacturing process to develop ternary shape memory alloys. The chemical composition, phase, and material properties at multiple locations along the build direction were studied, using scanning electron microscopy, energy-dispersive X-ray spectroscopy, X-ray diffraction, Vickers hardness test-ing, tensile testing, and differential scanning calorimetry. In the fabrication of 17-4 PH by laser powder bed fusion (L-PBF) the well-documented occurrence of large amounts of retained austenite can be attributed to an elevated concentration of nitrogen present in the material. While the effects of continuous wave (CW) laser processing on in-situ nitrogen absorption characteristics have been evaluated, power modulated pulsed wave (PW) laser processing effects have not. The process enables production of geometrically complex parts that are difficult to inspect with traditional methods. The LPBF parts experience significant geometry driven thermal variations during manufacturing. This creates microstructure and mechanical property inhomogeneities and can stochastically cause defects. Mission critical applications require part qualification by measuring the defects non-destructively. The layer-to-layer nature of LPBF permits non-intrusive measurement of radiometric signals for a part’s entire volume. A novel adaptive displacement-controlled test setup was developed for fatigue testing on mini specimens. In property characterization of additive manufacturing materials, mini specimens are preferred due to the specimen preparation, and manufacturing cost but mini specimens demonstrate higher fatigue strength than standard specimens due to the lower probability of material defects resulting in fatigue. Process parameters used during Selective Laser Melting (SLM) process have significant effects on the mechanical properties of the manufactured parts. In this study, the influence of two build parameters (build orientation and hatch angle) on the compressive properties of 304L stainless steel was evaluated. SLM 304L samples were manufactured using three hatch angles, 0°, 67°,105° and two orientations, z-direction and x-direction, and tested using a compression frame according to ASTM E9-09. First, a technique is investigated to create free-form, low to zero coefficient of thermal expansion structures out of silica-gel. A CO2 laser was coupled through a gantry system and focused onto a binder-free silica-gel powder bed (15-40 μm particles). "A foil-based additive manufacturing technology for fabricating metal parts, called Laser Foil Printing (LFP), was proposed and developed in this dissertation. The manufacturing sub-processes comprising the LFP technology were comprehensively studied, which include the laser spot welding of foil, laser raster-scan welding of foil, laser cutting of foil, and laser polishing processes. The fabricated free-form parts were demonstrated and own better mechanical properties (micro hardness and tensile strength) than the raw material, because of the rapid-cooling process of laser welding. This paper discusses a study of the Freeze-form Extrusion Fabrication (FEF) process to fabricate parts from boron carbide.
