In this work, we report on the synthesis, characterization of tin (Sn) incorporated gallium oxide Ga2O3 compounds, also included in this work is the effect of tin concentration related to the optical and electrochemical properties. The Sn incorporation into Ga2O3 creates a significant reduction in the bandgap and causes a nonlinear optical activity as the concentration varies. Substantial investigation performed to the structure, phase, and morphology of the mixed compounds governed by the stoichiometry equation Ga2−2xSnxO3-ɗ indicates that the Sn incorporation from 0.00 ≤ x ≤ 0.30 has a significant effect on these properties. The research work focused on examining the interfacial adhesion of unsized, epoxy, and urethane-sized textile grade carbon fiber (TCF) reinforced in different classes of polyurethane (PU) thermoplastic (TPU) and thermoset (TSU) polyurethane (PU) through the structure-property relationship. The Carbon Fiber Technology Facility (CFTF) at Oak Ridge National Laboratory (ORNL) has produced TCF to reduce the cost of commercial-grade carbon fiber. Strain hardening and associated deformation mechanisms play a determining role in the performance of metallic materials. The objective of the doctoral research was to explore and fundamentally understand the strain hardening mechanisms in the next generation of advanced engineering steels. Two main work hardening mechanisms, notably, twinning-induced plasticity (TWIP) and transformation-induced plasticity (TRIP)) were identified that governed strength and ductility. In the nanograined austenitic steel with high strength-high ductility combination, processed by the novel phase reversion concept, twinning-induced plasticity (TWIP) was the governing deformation mechanism and contributed to good ductility. Long fiber thermoplastic (LFT) composite materials are increasingly used in high performance lightweight automotive, sporting, and industrial applications. LFT composites are processed with extrusion-compression molding (ECM) and/or injection molding (IM). Melt extrusion offers unique opportunities to align long fibers in a thermoplastic polymer melt. The properties of LFT materials are highly influenced by processing techniques which leads to different porosity content, fiber length distribution, and fiber orientation distribution. Hot stamping is part of a specific type of metalworking procedure widely used in the automotive industry. This research seeks to help make hot stamp tooling component production more cost-effective by using large-scale additive manufacturing. Additive manufacturing can produce dissimilar steel components that can be more cost-effective and time-efficient and allow for complex geometries to be made. Over the past decade, the scale of polymer additive manufacturing has been revolutionized with machines that print massive thermoplastic parts with greater geometric complexity than can be achieved by traditional manufacturing methods. However, the heat required to print thermoplastics consumes energy and induces thermal gradients that can reduce manufacturing flexibility and final mechanical properties. Due to sensor size and supporting circuitry, in vivo load and deformation measurements are currently restricted to applications within larger orthopaedic implants. The objective of this thesis is to repurpose a commercially available low-power, miniature, wireless, telemetric, tire-pressure sensor (FXTH87) to measure load and deformation for future use in biomechanical applications. The capacitive transducer membrane of the FXTH87 was modified, and a relationship was reported between applied compressive deformation and sensor signal value. The focus of regeneration therapy for traumatic brain injuries and Alzheimer's disease is on the promotion and growth of neuronal cells. In vitro research attempts to improve this by modifying the stiffness and topography of the extracellular matrix (ECM). However, the limitations of in vitro experiments make it difficult to control the individual factors influencing neuronal cell growth. Extrusion-based additive manufacturing (AM) technologies, such as direct ink writing (DIW), offer unique opportunities to create composite materials and novel multi-material architectures that are not feasible using other AM technologies. DIW is a novel 3D-printing approach in which viscoelastic inks, with favorable rheological properties, are extruded through fine nozzles and patterned in a filament form at room temperature.

An extensive assortment of HIP parameters have been altered on EBM fabricated Ti-6Al-4V and have shown that cooling rates of 103 oC/min from temperatures above and below the beta transus produced acicular alpha-prime martensite characteristic elongations < 10 %. Optimum yield strength (0.9 GPa), UTS (1.0 GPa) and elongation (~14 %) were achieved for slow cooling (at 102 oC/min) from 850 oC HIP which produced a dense, Widmanstatten alpha structure within the retained, as-fabricated columnar grains by alpha-prime decomposition. These results suggest that manipulation of AM process parameters to produce a small-grain, equiaxed microstructure, HIPed below the beta transus and slow cooled, will have a wide range of superior, isotropic mechanical properties corresponding to a Widmanstatten alpha microstructure within the equiaxed grains. Also, Binder Jetting printing parameters for differing PSD's of low-cost water-atomized 17-4 Stainless Steel were optimized in order to produce high dense parts. Densities ranging from 94-97.5% were achieved, and issues of inhomogeneous porosity were addressed using a fumed silica flow additive.

The following body of work encompasses the synThesis, upscaling, additive manufacturing, and characterization of microspheres as functional fillers incorporated into polymer syntactic foams. Synthesizing microspheres permits control over morphology, dispersion of particles, and size while the use of direct write manufacturing allowed for the controllability of filler orientation. Two different syntactic foams were developed from similar methodologies: (1) a silicone syntactic foam (2) epoxy syntactic foam. The silicone epoxy foam showed an increasing in damping and elastic modulus. The epoxy syntactic foams showed an enhanced thermal and electrical properties.

During the Czochralski growth of silicon, it is inevitable for oxygen to be incorporated into the silicon crystal from the quartz crucible. Interstitial oxygen improves the mechanical strength of silicon by pinning and locking dislocations, but also generates thermal donors during device processes, shifting the electrical resistivity. For silicon wafers used in radio frequency (RF) applications, it is important to ensure the high resistivity of the substrates for good RF characteristics. Therefore, the oxygen level in these high resistivity silicon wafers is kept very low (< 2.5 × 1017 atoms/cm3) by carefully controlling the Czochralski growth conditions, in order to reduce the thermal donor concentration to an acceptable level. Silicon on insulator (SOI) substrates made from high resistivity wafers have been widely used for RF applications. SOI manufacturing includes multiple high temperature thermal cycles (1000 – 1100 °C), during which the high resistivity wafers are prone to slip and warpage. Therefore, it is technologically important to recover some of the lost mechanical strength due to the lack of oxygen by introducing electrically inactive impurities to suppress the dislocation generation and mobility in silicon. Germanium (Ge) as an isovalent impurity is 4% larger in size and forms a solid solution with silicon in the entire concentration range. Previous works have shown Ge doping at high concentrations above 6 × 1019 atoms/cm3 increased mechanical strength of silicon with high oxygen concentration (~ 1 × 1018 atoms/cm3). In this work, we explore the effect of Ge doping (7 - 9 × 1019 atoms/cm3) on the mechanical strength of low oxygen concentration (< 2 × 1017 atoms/cm3) silicon, where the oxygen associated dislocation locking and pinning are very low. A mechanical bending test was used to study the average dislocation migration velocity and the critical shear stress of dislocations motion at 600 – 750 °C for Ge doped, nitrogen doped, and undoped low oxygen samples, as well as nitrogen doped float-zone and un-doped high oxygen concentration samples. Next, we fabricated SOI substrates using these high resistivity wafers and compared their slip generation rates and the slip-free epitaxial grow temperature windows after the high temperature thermal cycles (> 1000 °C).
