Cellular structures are networks of interconnected struts or walls with porosities and are widely found in many natural load-bearing structures such as plants and bones. Cellular structures offer unique functional characteristics such as high stiffness to weight ratio, tailorable heat transfer coefficient, and enhanced mechanical energy absorption, which makes them highly attractive in various engineering disciplines such as biomedical implants, electrodes, heat exchangers, and lightweight structures. The continuing trend of metallic device and product miniaturization has motivated studies on microscale metal forming technologies. A better understanding of materials’ mechanical response and deformation behavior is of importance for the design and operation of micro metal forming processes. In this dissertation, uniaxial compression testing was conducted on Al ring and pillar specimens with characteristic dimensions at meso to micro scales. The experimental data reveal inadequacies of the existing surface layer model and provides a baseline for delineating deformation mechanisms in micro metal forming operations. The indentation size effect (ISE) in metals is described as the rise in hardness with decreasing depth of indentation and contradicts conventional plasticity behavior. The goal of this dissertation is to further examine the fundamental dislocation mechanisms that may be contributing to the so-called indentation size effect. For the accurate analysis and design of microforming process, proper modeling of material behavior at the micro/mesoscale is necessary by considering the size effects. Two size effects are known to exist in metallic materials. One is the “grain size” effect, and the other is the “feature/specimen size” effect.
