The overall goal of the thesis project is to develop a process for thermal and mechanical modelling of the screw-driven pellets extrusion process, and applying the model results to design extruder temperature and flow rate controllers.

The proposed extruder is designed for metal 3D printing. The device demonstrates great potential in tackling some of the major issues faced by the metal additive manufacturing community. It eliminates the use of metal powder for workplace and workers safety. It is able to produce end-use parts with industrial grade mechanical and microstructural properties. This report deals with design of dies used in the plastic extrusion industry. The design methodology for extrusion dies has evolved over the years with advancement of computing technology. However, the design process is still heavily dependent on the experience of the die designer, and hence is still considered to be more of an art than science. The occurrence of deformation in plastic bottles is a common problem in the bottling industry where bottles are blow molded, hot filled at high temperatures and sealed. Plastics have unique properties that make it difficult to predict when and why such changes may occur. The root cause of such deformation is unknown by many bottle producers and recent attempts have been made to minimize the occurrence of such defects. One of the current testing method (the Dry Flow test) to qualify resin for use in production in the rotomolding process has been shown to have many flaws in both equipment and procedure. Research was done here to investigate a possible alternative that could eliminate some of these testing deficiencies. By reducing equipment and operator errors, the testing of materials becomes more valuable of an exercise. The Angular Flow test developed in this research can increase repeatability. By coming to understand the rotational molding process better, an evaluation that can give more valid information was devised.

Stereolithography (SL) molds show great promise for injection molding of limited number of parts, greatly reducing the time to product and production cost. However, they present challenges to designers because of their strength, thermal characteristics and shorter lifetimes compared to metal molds. Gas-assisted injection molding (GAIM) has been used to alleviate the problems of distortion and thermal damage. The use of GAIM makes it possible to produce a large number of parts compared to conventional injection molding in epoxy molds with higher quality.
