This dissertation reports the findings of several studies on the mechanical and microstructural properties of parts made using atomic diffusion additive manufacturing (ADAM) and additive friction stir deposition (AFSD). The design of a small-sized bending-fatigue test specimen for an ultrasonic fatigue testing system is reported in Chapter 1. The design was optimized based on the finite element analysis and analytical solution. The stress–life (S–N) curve is obtained for Inconel alloy 718. Chapter 2 presents the findings of ultrasonic bending-fatigue and tensile tests carried out on the ADAM test specimens. The S-N curves were created in the very high-cycle fatigue regime. …

Asphalt Concrete (AC) is a cross-anisotropic viscoelastic material. This study has developed a methodology to backcalculate the cross-anisotropic properties of the AC layer from the Falling Weight Deflectometer (FWD) sensor and pavement response data from embedded sensors inside a pavement section. This study has also developed a two-way coupled Multiscale Finite Element Model (MsFEM) with Phase Field Fracture (PFF) to study the microstructural heterogeneity and damage of the AC layer based on the actual field loadings. This thesis focuses on the comprehensive study of controlling a customized Active Magnetic Bearing (AMB) installed on Bently Nevada’s RK4 rotor kit in Cal Poly’s Vibrations and Rotordynamics Lab. The AMB was uniquely designed and manufactured by a Cal Poly senior project team to fit Bently’s rotor kit and the results of this research are distinctive to the custom system. The Center for Centering seeks to create a large-scale healing center, conducive to individual centering of the mind and body. This mobile installation provides a relaxing, enclosed space while still maintaining a connection to the outdoors. The clients liked the idea of having a pop-up installation that could be easily set up as a touring display. With a deadline for installation looming in June 2022, a team of students had five months to design and manufacture the structure.

This project seeks to develop an updated version of a microwave imaging device for use in conjunction with breast MRI, improving upon existing technology and developing novel concepts for the device. This work focuses on evaluating different modeling approaches and model parameters for thermoplastic AM, with the goal of informing more efficient and effective modeling approaches. First, different modeling approaches were tested and compared to experiments. From this it was found that all three of the modeling approaches provide comparable results and provide similar results to experiments. Then one of the modeling approaches was tested on large scale geometries, and it was found that the model results matched experiments closely. In this dissertation, a novel finite-element methodology called “embedded imperfections” is proposed and employed for computationally simulating various types of deformation instabilities observed in film-substrate structures subjected to mechanical loading. The approach involves the incorporation of elements having distinctive material properties within the film-substrate interface. One can interpret this practice as a deliberate distribution of material defects within the numerical model. Composite materials require a multi-scale approach to fully understand its behavior. At the micro level, material behavior analysis is conducted most often using numerical or analytical approaches. These models, however, require validation from experimental data to ensure material predictions are accurate. This study compares a semi-analytical micromechanical analysis tool, MAC/GMC, to experimental results of in-situ microscale transverse compression testing conducted at AFRL facilities. Effective properties, stress-strain curves, stress and strain fields, and damage predictions are compared with experimental outputs. With the increasing prevalence of traumatic brain injuries (TBIs) in road traffic accidents (RTAs), it was identified that the shape of the vehicle's front end and pedestrian postures prior to impact significantly influence pedestrian head injuries. Extrusion-based additive manufacturing (AM) technologies, such as direct ink writing (DIW), offer unique opportunities to create composite materials and novel multi-material architectures that are not feasible using other AM technologies. DIW is a novel 3D-printing approach in which viscoelastic inks, with favorable rheological properties, are extruded through fine nozzles and patterned in a filament form at room temperature.

The design would also include a cooling cabinet for gaming systems, a remote locking system, and additional storage. This study highlights the material behavior in riveting operation that includes buckling load analysis using ABAQUS. Finite Element Analysis is used to find the buckling load vs. Displacement results and validated with the results obtained in physical testing of rivet (POP Nut). A mesh sensitivity study is performed using ABAQUS to understand the optimum mesh size for this analysis. Abstract

An experimental method was developed that demonstrated the size effects in forming thin sheet metals, and a finite element model was developed to predict the effects demonstrated by the experiment. A universal testing machine (UTM) was used to form aluminum and copper of varying thicknesses (less than 1mm) into a hemispherical dome. A stereolithography additive manufacturing technology was used to fabricate the punch and die from a UV curing resin. There was agreement between the experimental and numerical models. As a typical type of soft electroactive materials, dielectric elastomers (DEs) are capable of producing large voltage-induced deformation, which makes them desirable materials for a variety of applications in transduction technology, including tunable oscillators, resonators, biomimetics and energy harvesters. The dynamic and energy harvesting performance of such DE-based devices is strongly affected not only by multiple failure modes such as electrical breakdown, electromechanical instability, loss-of-tension and fatigue, but also by their material viscoelasticity. Moreover, as suggested by experiments and theoretical studies, DEs possess nonlinear relaxation processes, which makes modeling of the performance of DE-based devices more challenging.

Reinventing the Wheel selected tires and designed wheels for the 2018 Cal Poly, San Luis Obispo Formula SAE combustion vehicle. Available tire options were evaluated for steady-state and transient performance as well as vehicle integration. A single-piece composite wheel with hollow spokes was designed to meet stiffness, strength, and tolerance requirements. A detailed study of wheel loading and geometric structural efficiency was performed. Finite element analysis was used to iterate the geometry and laminate. A two-piece male mold was designed and machined to manufacture the wheel. Removable silicone inserts were used to create the hollow spokes.
