Accurate surface temperature measurement within powder bed fusion (PBF) systems during fabrication remains elusive for many reasons, despite the importance of knowing temperature for improving part quality, process control, repeatability and reproducibility, simulation capabilities, and more. Multi-wavelength (MW) pyrometry has been used previously to measure off-axis temperatures of a small region (~2.6mm in diameter) within an electron beam PBF (EBPBF) system. While this small region measurement makes it difficult to get a full field temperature map of the powder bed, it also allows for inline (on-axis) with laser temperature measurements for laser PBF (LPBF) systems. The use of hybrid additive manufacturing (AM) systems is a novel approach in the fabrication of multi-functional parts. 3D printed electronics are an example of multi-functional parts fabricated using the Foundry Multi3D System, a hybrid AM system. Electron Beam Melting (EBM) is an additive manufacturing process that presents a lower level of internal defects in comparison to Selective Laser Melting (SLM). Pairing Hot Isostatic Pressing (HIP) with Additive Manufactured metal parts, sub-surface voids can be eliminated through high pressure and temperature. This significantly improves fatigue life, impact toughness, creep, rupture strength, and tensile ductility. GRCop is an alloy family constructed of copper, chromium, and niobium and was developed by NASA for high heat flux applications. The first of its kind, GRCop-84, was specifically designed for the environments seen by channel cooled main combustion chamber liners. To further increase thermal conductivity while maintaining material strength characteristics, the percentage of alloying elements were cut in half and GRCop- 42 was developed. This study investigated several of these process variables and determined their influence on part properties. The process variables investigated include laser power, velocity, focus offsets, layer thickness, and powder particle size. Physical properties will be compared including surface roughness, form, and density. Additively manufactured parts produced using selective laser melting (SLM) are prone to defects created during the build process due to part shrinkage while cooling. Currently defects are found only after the part is removed from the printer. To determine whether cracks can be detected before a print is completed, this project developed print parameters to print a test coupon with inherent defects – warpage and cracking. Data recorded during the build was then characterized to determine when the defects occurred.

An experimental study of several variants of radius and strut angle of the body centered cubic unit cell was performed to determine the mechanical properties and failure mechanisms of the mesostructure. Quasi static compression tests were performed on an Instron® universal testing machine with a 50kN load cell at 0.2mm/min. The test samples were built using a SLM Solutions 125 selective laser melting machine with 316L stainless steel. Microheater array powder sintering (MAPS) is a novel additive manufacturing process that uses an array of microheaters to selectively sinter powder particles. MAPS shows great promise as a new method of printing flexible electronics by enabling digital curing of conductive inks on a variety of substrates. Thermal cycling and repeated melting/solidification cycles characteristic of 3D metal printing processes causes buildup of residual stress in 3D printed parts. Using laser engineered net shaping (LENS®), residual stresses are formed leading to deformation and possible cracking of the 3D printed metal components. The LENS process offers opportunities for rapid prototyping, alternative manufacturing processes, and repair of worn/broken components so it is important to be able to minimize the effects of residual stress.
