Out-of-Autoclave (OoA) processes for manufacturing aerospace-grade parts needs to be better understood to further the development and success of industries that are manufacturing reusable launch vehicles, military and commercial aircraft, and spacecraft. Overcoming the performance limitations associated with OoA, also known as low-pressure prepreg curing, methods (void count, energy absorption, etc.) will help decrease the costs associated with aerospace composite manufacturing and the negative environmental effects correlated with high-pressure composite curing methods. Experimental, theoretical, and numerical approaches are used to explore both low and high-pressure curing cycles and how the two different processes affect final cured parts. Epoxy matrix composites are widely used in aerospace industry for lighter aircraft while thermoplastic-matrix composites have traditionally been underutilized despite their excellent fracture resistance, impact strength, and the ability to be recycled. Toray Advanced Composites (Morgan Hill, CA) wants to investigate the structural integrity of thermoplastic matrices in common aircraft operating environments. An experiment was conducted to observe the effect of moisture absorption on thermoplastic composites’ mechanical strength. PEEK, PPS, and PEI matrices were compared to an epoxy matrix in this experiment. Samples were submerged in 160ºF distilled water to accelerate moisture absorption. Present day composite sandwich panels provide incredible strength. Their largest problem, however, is early bonding failure between the core and the skin. This is due to the low bonding surface area of present cores like honeycomb. Corrugated structures could provide a remedy for this with their much larger bonding surface area. Corrugated structures have extreme mechanical properties deeming them particularly useful in aerospace and automotive applications. However, previous research has shown that the stiffness of carbon fiber causes debonding and drastic failure when used as both a core and a skin.
