As research continues for the habitation of the Lunar and Martian surfaces, the need for materials for construction of structural parts, mechanical components, and tools remains as a major milestone. The use of in-situ resource utilization (ISRU) techniques is critical due to the financial, physical, and logistical burdens of sending supplies beyond low-Earth orbit. The Bosch process is currently in development as a life support system at the National Aeronautics and Space Administration’s (NASA) Marshall Space Flight Center (MSFC) to regenerate oxygen (O2) from metabolic carbon dioxide (CO2) with the byproduct of elemental carbon (C). Femtosecond Laser Surface Processing (FLSP) is a technology to fabricate micro/nano surface structures. These patterned surface structures show great importance in many applications, especially in controlling the wettability of the surface. Imprinting is a typical method for manufacturing large volumes of surfaces. This study combines two processes (FLSP and stamping) together to produce a surface structure similar to the original FLSP surface. In the first step, micro/nano structured surface mounds were fabricated by femtosecond laser processing. In the green sand molding process olivine sand is compacted into flasks that are used for the molding and pouring process in a foundry. These sands are difficult to remove after the pour has been made. In Central Washington University’s foundry the sands are currently being removed with handheld rams. To improve on this process a Foundry Flask Punch Out machine was designed. The machine was designed to utilize a wall mounted rack and pinion style press. The concept of conversion casting makes manufacturing major components much more efficient with regards to time and cost. The conversion cast of the adapter hub used in the Victair Mistifier is a major component that requires 8 hours to machine. The existing hub starts from steel stock and then that block of steel is placed into a CNC machine and coded in to create the adapter hub. Conversion castings are used in manufacturing to reduce time and costs of the production of machined parts. This project incorporated a machined production component from a local manufacturer and designed and produced an equivalent component using the casting process. The casting material chosen needed to be able to withstand all tension and compression forces when the component is used in service along with locations and dimensions of holes needed to be in accordance with all specified tolerances. Three aluminium metal matrix composites containing reinforcing particles of B4C, SiC and Al2O3 (0-20vol.%) were processed. The stir-casting manufacturing route followed by hot extrusion was utilized, being one of the cost-effective industrial methods. A clear interfacial reaction product/layer was found at Al-SiC interface for composites held for a relatively long processing time (>30 min). No reaction product was observed at Al-B4C and Al-Al2O3 interfaces at the resolution limit of the SEM used. On the other hand, two secondary phases (alumina and another phase containing aluminium, boron and carbon) were found in the aluminum matrix away from the interface in …
