This dissertation reports the findings of several studies on the mechanical and microstructural properties of parts made using atomic diffusion additive manufacturing (ADAM) and additive friction stir deposition (AFSD). The design of a small-sized bending-fatigue test specimen for an ultrasonic fatigue testing system is reported in Chapter 1. The design was optimized based on the finite element analysis and analytical solution. The stress–life (S–N) curve is obtained for Inconel alloy 718. Chapter 2 presents the findings of ultrasonic bending-fatigue and tensile tests carried out on the ADAM test specimens. The S-N curves were created in the very high-cycle fatigue regime. …

Transportation departments have made significant strides in addressing the challenges posed by the increasing weights of trucks on bridges. While there is a growing awareness of overheight vehicle collisions with bridges, implementing effective countermeasures remains limited. The susceptibility of bridges to damage from such collisions is on the rise, further exacerbated by unpredictable lateral impact forces. This study employs nonlinear impact analysis to assess the response of an unprotected vehicle-girder model, yielding realistic deformation outcomes comparable to observed impacts on the US-61 bridge. This thesis presents the design and implementation of a robotic additive manufacturing system that uses ultraviolet (UV)-curable thermoset polymers. Its design considers future applications involving free-standing 3D printing by means of partial UV curing and the fabrication of samples that are reinforced with fillers or fibers to manufacture complex-shape objects.

The proposed setup integrates a custom-built extruder with a UR5e collaborative manipulator. The capabilities of the system were demonstrated using Anycubic resin formulations containing fumed silica (FS) at varying weight fractions from 2.8 to 8 wt%. During their lifecycle, wind turbines can be subjected to multiple hazard loads, such as high-intensity wind, earthquake, wave, and mechanical unbalance. Excessive vibrations, due to these loads, can have detrimental effects on energy production, structural lifecycle, and the initial cost of wind turbines. Vibration control by various means, such as passive, active, and semi-active control systems provide crucial solutions to these issues. Additive manufacturing allows the rapid process of complex objects with excellent design flexibility. However, the products often exhibit poor mechanical properties when pure polymer is applied as printable material. In this work, we demonstrate that printability of polymer can be dramatically improved when particle filler is added to form reinforced polymer composites. Furthermore, the interaction between filler and polymer matrix leads to the enhancement in mechanical properties of the printed product. The material reinforcement induced by addition of fillers enables the wide application of polymer composites to print structures with unique features. Adhesive repair of carbon fiber composite structures is commonly done on damaged structures to extend the service life. This method requires careful preparation of the damaged surface with intricate steps to ensure good bonding between the repair patch and the parent structure by means of an adhesive film. As with many forms of composite manufacturing, it is required to perform vacuum bagging, debulking, and a heated cure depending on the resin. A better understanding of materials’ mechanical response and deformation behavior is of importance for the design and operation of micro metal forming processes. Surface texturing and surface coating are examples of viable techniques developed for this purpose. Surface texturing involves creating micropatterns on the contacting surfaces while surface coating requires depositing a thin layer of a suitable material on the surface(s) to improve the component’s friction and wear characteristics. The design approach and validation of single phase senary refractory high entropy alloys (HEAs) MoNbTaTiVW and HfNbTaTiVZr were presented in first part of this dissertation. The design approach was to combine phase diagram inspection of available binary and ternary systems and Calculation of Phase Diagrams (CALPHAD) prediction. Experiments using X-ray diffraction and scanning electron microscopy techniques verified single phase microstructure in body centered cubic lattice for both alloys. The observed elemental segregation agrees well with the solidification prediction using Scheil model. The lattice constant, density and microhardness were measured to be 0.3216 nm, 4.954 GPa and 11.70 g/cm3 for …
