3D printers are a method of additive manufacturing that consists of layering material to produce a 3D structure. There are many types of 3D printers as well as many types of materials that are capable of being printed with. The most cost-effective and well documented method of 3D printing is called Fused Deposition Modeling (FDM). FDM printers work by feeding a thin strand of plastic filament through a heated extruder nozzle. This plastic is then deposited on a flat, typically heated, surface called a print bed. 3D printing has shown much promise as a method of rapidly manufacturing lightweight ironless motors to meet the growing demand that airlines have for more cost-effective products that reduce emissions and flight prices. 3D-printed ironless, axial flux, electric BLDC motors would meet these needs with both their high efficiency and power density.

Additive manufacturing (AM) has revolutionized the way industries manufacture and prototype products. Fused filament fabrication (FFF) is one of the most popular processes in AM as it is inexpensive, requires low maintenance, and has high material utilization. However, the biggest drawback that prevents FFF printing from being widely implemented in large-scale production is the cycle time. The most practical approach is to allow multiple collaborating printheads to work simultaneously on different parts of the same object. Selective laser sintering (SLS) is one of the most popular 3D printing methods that uses a laser to pattern energy and selectively sinter powder particles to build 3D geometries. However, this printing method is plagued by slow printing speeds, high power consumption, difficulty to scale, and high overhead expense. In this research, a new 3D printing method is proposed to overcome these limitations of SLS. Instead of using a laser to pattern energy, this new method, termed selective resistive sintering (SRS), uses an array of microheaters to pattern heat for selectively sintering materials.
