The current landscape of manufacturing is evolving because of technology like additive manufacturing (AM). The mobility and compactness of AM are what make it desirable for many industry sectors. The U.S. Navy has shown interest in deploying AM on ships as it could alleviate their dependency on off-route docking to recharge supplies. However, the U.S. Navy's aspiration is currently hindered due to harsh ship-borne environments that degrade AM part quality.

This thesis is focused on advancing embroidered wearable electronics and textile electronics by creating open-source flexible resistors. Advancements in textile electronics could usher a new generation of smart devices that are entirely flexible. Current systems on cloth primarily use rigid components, which limits the flexibility and comfort of using the fabric devices. To advance this field, I propose a novel method of creating flexible electrical resistors with embroidery. In high pressure die casting (HPDC) of aluminum, cast material adhering to die is a significant defect. Adhesion occurs in two primary ways. The casting may stick preventing its removal from the die. Aluminum can also adhere to the die and buildup in local areas on the die surface with additional casting cycles. This second form of adhesion is called soldering. Lubricant is the best technology to control all forms of adhesion, but it comes at the cost of casting porosity, blisters, reduced die life, and increased die casting machine wear. To aid the continuing growth of open source tools in the research community, this thesis presents two broadly useful instruments which can be built and operated for a fraction of the cost of equivalent or inferior commercial products. The first device is a digitally-replicable scale, which provides a single framework for making measurements on the order of milligrams all the way up to tens of kilograms by supporting multiple types of load cells. Today’s additive manufacturing (AM) industry produces specialized parts at low volume or with complex geometries. Traditional testing methods are effective, but costly and time consuming to perform. The AM industry lacks an optimized testing method for identifying internal defects that occur in parts. The evaluation of multiple parts printed on the same build plate for internal defects using various nondestructive (dynamic) testing techniques is presented. From these experiments, perspective was gained on when and how dynamic testing can be used to find defects. Insight gained from these experiments can help the industry in future testing for internal defects.

Soft actuators have grown to be a topic of great scientific interest recently. As the fabrication of soft actuators with conventional microfabrication methods are tedious, expensive, and time consuming, employment of 3-D printing fabrication methods appears promising as they can simplify fabrication and reduce the production cost. Complex structures can be fabricated with 3-D printing such as helical coils can achieve actuation performances that otherwise would not be possible with simpler geometries. Uncertainty is inherent to real-world engineering systems, and reliability analysis aims at quantitatively measuring the probability that engineering systems successfully perform the intended functionalities under various sources of uncertainties. In this dissertation, heterogeneous uncertainties including input variation, data uncertainty, simulation model uncertainty, and time-dependent uncertainty have been taken into account in reliability analysis and reliability-based design optimization (RBDO). The input variation inherently exists in practical engineering system and can be characterized by statistical modeling methods. Analysis of results from steady and steady-in-the-mean high heat-flux (15 - 70 W/cm2, with water as working fluid) shear driven annular flow-boiling experiments presented here - and low heat-flux (0.1- 1 W/cm2, with FC-72 as working fluid) experiments presented elsewhere – together lead to a key conclusion. The conclusion is that heat carrying nucleation rates go often undetected by the typically used visualization approaches for flow boiling – as such flows often involve µm- to sub- µm scale bubble diameters in millimeter-scale ducts. It has been shown that nanotexturing the surface of otherwise smooth titanium orthopedic materials increases osteoblast proliferation in vitro, and the bone-implant contact area and pullout force in vivo. However, this prior work has not focused on the requirements for scale-up to industrial processes. This dissertation reports on titanium surface modifications by electrochemical anodization using a benign NH4F electrolyte, and a hybrid electrolyte also containing AgF, rather than hazardous hydrofluoric acid used elsewhere. Nanotube fabrication of Ti6Al4V foils, rods, thermal plasma sprayed commercial implants, and laser and e-beam melted powder materials was demonstrated.

Fused filament fabrication (FFF)-based open-source 3-D printers offer the potential of decentralized manufacturing both in developing and developed countries. Unfortunately, a severe lack of data and standards relating to material properties and printed components limit this potential. This thesis first investigates the mechanical properties of a wide-range of FFF materials and provides a database of mechanical strength of the materials tested. The results demonstrate that the tensile strength of a 3-D printed specimen depends largely on the mass of the specimen, which provides a means to estimate the strength of 3-D printed components.
