Nozzle Clogging Prevention And Analysis In Cold Spray, Alden Foelsche

Cold spray is an additive manufacturing method in which powder particles are accelerated through a supersonic nozzle and impinged upon a nearby substrate, provided they reach their so-called critical velocity. True to its name, the cold spray process employs lower particle temperatures than other thermal spray processes while the particle velocities are comparably high. Because bonding occurs mostly in the solid state and at high speeds, cold spray deposits are distinguished for having low porosity and low residual stresses which nearly match those of the bulk material.

Cold spray is a unique additive manufacturing process, where a large number of ductile metal micro particles are deposited to create new surface coatings or free-standing structures. Metallic particles are accelerated through a gas stream, reaching velocities of over 1 km/s. Accelerated particles experience a high-strain-rate microscopic ballistic collisions against a target substrate. Large amounts of kinetic energy results in extreme plastic deformation of the particles and substrate. Cold spray is a promising method by which to deposit dense Fe-based metallic glass coatings on conventional metal substrates. Relatively low process temperatures offer the potential to prevent the crystallization of amorphous feedstock powders while still providing adequate particle softening for bonding and coating formation. In this study, Fe48 Mo14 Cr15 Y2 C15 B6 powder was sprayed onto a mild steel substrate, using a variety of process conditions, to investigate the feasibility of forming well-bonded amorphous Fe-based coatings. Wear-resistant coatings can improve the performance of contacting surfaces and allow for an extended life of the parts. Hard chromium has been the plating material of choice for certain wear and corrosion- resistant coatings because of its desirable combination of chemical resistance, adhesion, and mechanical properties. The cold spray process is an additive manufacturing technology primarily suited for ductile metals, and mainly utilized in coating surfaces, manufacturing of freeform parts and repair of damaged components. The process involves acceleration of solid micro-particles in a supersonic gas flow and coating build-up by bonding upon high velocity impact onto a substrate. Coating deposition relies on the kinetic energy of the particles. The main objective of this study was to investigate the mechanics of polymer cold spray process and deformation behavior of polymers to improve technological implementation of the process.
