Over the past decade, the scale of polymer additive manufacturing has been revolutionized with machines that print massive thermoplastic parts with greater geometric complexity than can be achieved by traditional manufacturing methods. However, the heat required to print thermoplastics consumes energy and induces thermal gradients that can reduce manufacturing flexibility and final mechanical properties. With the ability to be extruded at room temperature and excellent compatibility with fibers and fillers, thermoset resins show promise to decrease the energy consumption, expand the manufacturing flexibility, and broaden the material palette offered by large-scale polymer additive manufacturing. Nowadays, the depletion of crude oil reserves in the world and the global concern in protecting the environment from contamination have renewed interest in developing environment friendly lubricants derived from alternative sources such as vegetable oils. Mineral oil is the most common lubricant, however, it also has poor biodegradable properties. Vegetable oils exhibit good viscosity index, flash point, pour point, tribological properties, and are biodegradable. Furthermore, the use of nanoparticles as additives has shown to improve anti wear and anti-friction properties of the base lubricant. In large area pellet extrusion additive manufacturing, the temperature of the substrate just prior to the deposition of a new subsequent layer has an effect on the overall structure of the part. Warping and cracking occur if the substrate temperature is below a specific threshold, but also deformation and deposition adhesion failure occur if the substrate temperature is above a certain threshold just prior to deposition of a new layer. Currently, Big Area Additive Manufacturing (BAAM) machine users mitigate this problem by trial and error, which is costly and may result in decreased mechanical properties, monetary losses and time inefficiencies. …

The aim of this dissertation is to model the processes by which particles suspended in liquids and at liquid surfaces self-assemble when they are subjected to uniform and non-uniform electric fields. To understand the role of electric forces, three related problems were studied numerically and experimentally.

Thermal conditions determine the outcome of the physical and transport properties of emulsions during their various processing phases. Typical polymers have a time-dependent response to loading which results in stress relaxation or creep. Models using springs/dashpots or Volterra integrals are capable of predicting the material response, but place little or no emphasis on the reasoning behind the response. This research proposes a microscopic reasoning behind polymer chain movement, while developing a model to predict the creep and stress relaxation of a polymer foam. Based on the theorized slip/stick of polymer chains as they slide past each other, this model successfully predicts the behavior of a PMI polymer foam under tensile loads. A prototype In Situ Structuring Rheometer (ISSR) was designed and implemented to study changes in shear viscosity of polymer blends and composites while processing them in such a way as to control the evolution of microstructure. The ISSR is based on a regime of fluid mechanics known as chaotic advection, in which simple time-periodic flow fields can cause fluid particles to move chaotically. Carbon nanotubes have been studied for nearly two decades and their amazing properties continue to spur intense investigation in the area of polymer composites. In terms of potential commercialization, mutiwall carbon nanotubes (MWCNTs) are currently the most prevalent and economically viable form of nanotubes. Uncovering innovative means to take full advantage of their properties remains a fundamental issue. In this thesis, viability of their use to reinforce polymeric systems is reported. Acrylonitrilebutadiene- styrene (ABS) was used as the host matrix. MWCNTs were introduced to the ABS matrix via melt compounding. The resulting composite was thoroughly rheologically, thermally, and mechanically characterized. …
